Stihl MS 500i No-Start After Storage Fault Tree

Why this matters

The MS 500i is Stihl's electronically fuel-injected pro saw - no carburetor, an electronic control unit metering fuel through an injector. After a saw sits through an off-season or a few months between storm jobs, the most common Monday-morning failure is a saw that cranks but will not fire. On a carbureted saw the first move is a carb teardown; on the 500i that move is wrong and can waste an hour. The injection system fails differently: stale ethanol-blended fuel, a tank vent or pickup issue, a discharged or corroded control unit connection, or a fouled plug from a flooded prime. Working the fault tree in the right order - confirming spark, fuel delivery, and the electronic side in sequence - keeps you from tearing into the wrong subsystem and gets the saw back in the cut. It also keeps you from doing damage by repeatedly yanking a flooded engine or running it dry on bad fuel.

Symptom presentation

The saw turns over normally on the starter rope but will not catch, or fires once and dies. Common storage-specific patterns: it pops then floods (you smell raw fuel, the plug is wet); it cranks dry with no smell of fuel; or it acts dead-electrical (no fuel pump prime sound, no response). The decompression valve may or may not have been used. Fuel in the tank is months old, possibly phase-separated (you see a cloudy lower layer or water beads). The chain brake and switch positions are sometimes overlooked. On a true electronic fault the saw gives no prime-pump hum when the throttle is first actuated or the rope first pulled.

Quick checks

  • Master control / stop switch in the run position, chain brake released. The 500i will not start with the brake engaged in some conditions and never with the stop switch off.
  • Fuel: is it fresh? Months-old ethanol fuel is the prime suspect. Drain and smell it - sour, varnish-like, or layered fuel is bad. The 500i is unforgiving of stale fuel.
  • Pull the plug. Wet with fuel = flooded; bone-dry = no fuel delivery; black/sooty = rich/fouled. Inspect the electrode and gap.
  • Listen for the fuel pump. With a charged system the 500i primes electrically; no hum or click on actuation points at the electronic side.
  • Check the air filter and tank vent. A clogged filter or stuck vent starves or vapor-locks the engine.
  • Inspect the AT (electronic) connections for corrosion or a loose plug at the control unit and ignition module.

Isolation tree

Does it have spark? Ground a known-good plug against the cylinder and pull. No spark - the fault is on the ignition/electronic side: check the stop switch, the ignition module connector, and for moisture or corrosion from storage; a saw stored damp can short the module ground. Resolve spark before chasing fuel. Spark present - move to fuel.

Is the plug wet (flooded)? If yes, the engine is getting fuel but flooded - likely over-priming or stale fuel that will not ignite cleanly. Clear it: stop switch off, remove plug, pull several times to clear the cylinder, dry or replace the plug, fit fresh fuel, then start with no extra priming. If it floods again immediately on fresh fuel, suspect the injector or control unit holding the injector open. Plug dry? - no fuel is reaching the cylinder.

With a dry plug and confirmed spark: Is the fuel fresh and the tank full enough? If the fuel is old, that alone explains a no-start - drain completely, flush, and refill with fresh fuel. Fuel fresh but still dry? Check the tank vent (vapor lock), the fuel pickup/filter inside the tank (clogged or perished after storage), and listen again for the electric fuel pump priming. No pump activity points to the electronic fuel system - low system voltage at first crank, a corroded connector, or a control-unit fault that needs Stihl diagnostic service. Do not improvise carburetor-style fixes; there is no carburetor to adjust.

A flooded or fuel-soaked saw is a fire and starting-hazard. Never test for spark with fuel pooled in the cylinder or with the plug hole open near the exhaust. Clear flooding with the stop switch off and the plug removed before reinstalling. Keep hands clear of the bar and chain on every start attempt and start the saw on the ground or with a firm leg-lock per ANSI Z133 - drop-starting is prohibited.

Confirming diagnosis

Stale-fuel no-start confirms when the saw starts and runs after a complete fuel drain, flush, and refill with fresh non-stale fuel and a clean plug. Flood confirms when clearing the cylinder and refitting a dry plug yields a start with no further priming. Ignition/storage-moisture fault confirms when there is no spark, you find a corroded or wet module connector, and spark returns after cleaning and reseating. Fuel-delivery blockage confirms when a clogged in-tank filter, perished pickup line, or stuck vent is found and a fresh part restores delivery. Electronic fuel-system fault confirms when spark and fresh fuel are both present, the pump does not prime, and the connections are sound - that case goes to authorized Stihl diagnostics, since the injector and control unit are not field-serviceable like a carburetor.

Remediation

Drain and dispose of stale fuel; refill with fresh, correctly mixed fuel and run the tank reasonably low or treat it before any future storage. Replace a fouled or wet spark plug with the correct Stihl plug and gap. Renew the in-tank fuel filter and inspect the pickup line and tank vent on any saw stored over a season. Clean and dry every electronic connector, treat with dielectric grease, and reseat firmly. Clean or replace the air filter. If the saw flooded from over-priming, retrain the operator on the 500i start sequence - it does not need the heavy priming a cold carbureted saw does. For confirmed injector or control-unit faults, send the saw to an authorized service center; field carburetor-style remedies do not apply to the electronic fuel system. Stock fresh fuel and spare plugs and filters on the truck so a storage no-start does not cost a whole work window.
