Chainsaw No-Start After Storage Decision Tree
Why this matters
A storm-response call comes in, a tech grabs a saw that sat through the off-season, and it will not start. The crew chief now has a saw down, a customer waiting, and a tech tempted to keep yanking the cord until the diaphragm sails or the crank seal lets go. Most no-start-after-storage faults are recoverable in 15 minutes on a tailgate with a screwdriver and a fresh fuel can; a smaller subset need the saw on a bench. This tree gets a senior tech from "will not start" to either "running" or "needs shop" without wasting cord pulls or burning a primer bulb.
Pre-diagnosis: what to ask the tech
Before opening anything:
- How long has the saw sat? Under 30 days, 30 to 90 days, over 90 days, or season-long
- What fuel was in the tank at storage? Pump gas with ethanol, premix can, MotoMix
- Was the tank drained for storage, or left full
- Was the saw stored in a heated space or in an unconditioned shed
- Any visible damage, fuel staining, or chain-oil pooling
Answers narrow the tree by half.
Step 1: fuel age
Stale fuel is the single most common no-start cause.
- Ethanol-blend pump fuel left in the tank over 30 days: phase-separated, water in the bottom of the tank, fuel below the spec needed to fire
- Premix in a can older than 90 days: oil separation, 2-stroke oil stuck to can walls, mix ratio drifted
- MotoMix: stable for 5 years sealed, 2 years opened; usually not the fault but verify date stamp on can
Action: dump the tank, refill with fresh fuel (MotoMix or known-fresh premix at the saw's label ratio), wait 2 minutes for the carburetor to refill, attempt start.
If saw starts: done. Run for 5 minutes at varying throttle to clear remaining old fuel through the system.
If not: continue.
Step 2: prime fuel through the system
Stihl saws with a primer bulb: press 5 to 10 times until bulb is fully firm. No primer (most Husqvarna pro models, Stihl MS 462 and most current pro saws): pull starter 4 to 6 times with master control in cold-start position to draw fuel.
If the primer bulb will not firm up after 10 presses, the fuel line is delaminated, the carb diaphragm is hardened, or the fuel tank vent is plugged. Move to step 4.
Step 3: spark test
Remove spark plug. Use the recommended plug for the saw (Stihl NGK BPMR7A or Bosch WSR6F for most pro Stihls; Husqvarna NGK BPMR7A or equivalent). Inspect:
- Tip color: tan to light brown is correct; wet black is over-rich (likely flood); dry white is over-lean
- Center electrode and ground gap: 0.020 in (0.5 mm) standard
Ground the plug body against the cylinder fin, master control in run position, pull cord. Should produce a clean blue spark.
- No spark: ignition module fault, kill switch shorted, flywheel key sheared, plug failed. Replace plug first; if still no spark, the saw needs an ignition module test on a bench.
- Weak yellow spark: failing ignition module or fouled plug. Replace plug; retest.
- Strong blue spark: ignition is fine, move to step 4.
Step 4: fuel line and filter inspection
Remove the fuel cap. Look inside:
- Fuel level low: refuel
- Fuel separated, water visible: drain, replace
- Fuel filter inside the tank visibly black or full of crud: replace (most filters pull out through the filler hole with a hook)
- Fuel line cracked at the carb or tank fitting: replace; gummed varnish on cracks is common on saws stored full with ethanol fuel
Pull-through test: blow gently into the tank with the carb cap removed (do not pressurize); fuel should drip from the carb inlet. No drip means the line is blocked or the filter is clogged.
Step 5: tank vent check
A blocked tank vent creates a vacuum as fuel is drawn, starves the carb after 30 seconds of running, and on storage can prevent any prime at all.
- Open fuel cap, listen for a small hiss
- Loosen cap, attempt start; if saw starts now and dies at full throttle with cap tight, the vent is the issue
- Replace the cap or service the vent per OEM manual
Step 6: carburetor diaphragm
If steps 1 to 5 are clean and the saw still will not start, the carb diaphragm is the next likely fault.
- Walbro and Zama diaphragms harden with age and exposure to ethanol fuel
- Repair kit available from OEM or aftermarket; typically two diaphragms, gaskets, and a needle valve
- 20-minute bench job for a tech who has done it; 45 minutes for a first-timer
Symptoms of a hardened diaphragm: no prime, primer bulb feels firm but no fuel reaches the cylinder, plug dry after 10 pulls.
Step 7: compression
If steps 1 to 6 are clean and the saw still will not start, check compression with a gauge.
- Pro-grade saws should produce 150 to 170 psi cold compression
- Below 110 psi: ring wear, scored piston, or burned exhaust port; saw needs a top end
- Verify decompression valve is closing properly; a stuck-open decomp valve gives a false low reading
Low compression on a saw that sat full of ethanol fuel through a season is consistent with cylinder corrosion. Pull the muffler, look at the exhaust port; rust on the cylinder wall confirms.
Step 8: crank seals
Less common but the diagnosis when all prior steps test clean and the saw will not hold idle once started.
- Spray short bursts of starting fluid around the crank seals while the engine runs; if RPM rises, the seal is leaking
- Replacement is a bench job; not a tailgate repair
When to send the saw to the shop
Send it in if:
- Compression is below spec after a clean spark and fuel system
- Crank seal leak suspected
- Ignition module failure suspected (no spark with new plug)
- Cylinder corrosion confirmed
Keep it in the field if:
- Fresh fuel resolved it
- New plug resolved it
- New filter or vent resolved it
- Carb diaphragm kit resolved it (and you have the kit)
Storage protocol for next off-season
To prevent the next no-start call:
- Run the tank dry on the last job, then drain the carb (run on a small amount of clean MotoMix until it dies on the cylinder, not on the carb fuel level)
- Store with chain off, bar oil tank empty
- Wrap the saw in a cloth bag to keep rodents and dust out
- Heated storage if available; unconditioned sheds in a humid climate corrode cylinders
A 5-minute end-of-season ritual saves the storm-response no-start call.
