Common Breaker Issues Reference

Why this matters

Circuit breakers protect customers' homes from electrical fires + shock. They also fail + trip in patterns. The tech who diagnoses breaker issues correctly identifies real problems vs nuisance trips. This is the field card.

Circuit breaker basics

Function:

  • Protects circuit from overload
  • Protects from short circuit
  • Manual disconnect for circuit
  • Reset after trip

Components:

  • Bimetallic strip (overload sensing)
  • Magnetic coil (short-circuit sensing)
  • Contacts (carry current)
  • Reset mechanism

Types:

  • Standard
  • GFCI (Ground Fault Circuit Interrupter)
  • AFCI (Arc Fault Circuit Interrupter)
  • Dual-function (GFCI + AFCI)
  • DF (Dual-Function, newer term)

Common breaker trip causes

Overload:

  • Too much load on circuit
  • Sums device loads
  • Heats bimetallic strip
  • Trips slowly (seconds to minutes)

Short circuit:

  • Hot touching neutral OR ground
  • Sudden high current
  • Trips quickly (milliseconds)

Ground fault (GFCI):

  • Current flowing through unintended path
  • Often human shock
  • GFCI senses

Arc fault (AFCI):

  • Arcing in wiring
  • Damaged insulation, loose connection
  • AFCI senses

Diagnosing tripped breakers

When customer reports trip:

  1. Reset breaker (turn off then on)

  2. Test if trips again:

    • Immediately = short circuit
    • After load = overload
    • Random = AFCI / GFCI nuisance OR real
  3. Identify circuit (which devices)

  4. Investigate cause

Standard breaker trips

Overload causes:

  • Multiple high-draw appliances simultaneously
  • New appliance added (heater, etc.)
  • Failing appliance (drawing too much)
  • Sometimes wrong-size breaker

Investigation:

  • Total wattage on circuit
  • Compare to breaker rating
  • Identify offending device

Short circuit causes:

  • Damaged wiring
  • Faulty appliance
  • Loose connection
  • Wire pinched

Investigation:

  • Inspect outlets / fixtures on circuit
  • Look for burnt smell
  • Find + repair

GFCI trip causes

Real ground fault:

  • Appliance with internal fault
  • Water on outlet
  • Damaged cord

Nuisance trips:

  • Sensitive GFCI
  • Long wire run (sometimes)
  • Multiple appliances on GFCI

Investigation:

  • Unplug all on circuit
  • Reset
  • Plug in one at a time
  • Identify offending device

AFCI trip causes

Real arc fault:

  • Loose connection
  • Damaged wire insulation
  • Cord damage

Nuisance trips:

  • Some motors (vacuum, drill)
  • Some loads (specific brands)
  • Compatibility issues

Investigation:

  • Verify real fault vs nuisance
  • Sometimes need to replace breaker (compatibility)
  • Code requires AFCI in many areas now

Breaker failure modes

Mechanically stuck:

  • Won't reset
  • Sometimes carbon buildup
  • Replace

Internal damage:

  • Won't carry full current
  • Trips below rated current
  • Replace

Welded contacts:

  • Won't trip when should
  • DANGEROUS (no protection)
  • Replace immediately

Worn:

  • Pitted contacts
  • Higher resistance
  • Heats up
  • Replace

Symptoms of bad breaker

Trips too easily (below rated current):

  • Internal failure
  • Heat damaged
  • Replace

Won't trip when should:

  • Stuck closed
  • Dangerous
  • Replace

Hot to touch:

  • Loose connection (bus OR terminal)
  • Internal damage
  • Investigate + repair

Burnt smell from panel:

  • Active arc OR overheating
  • IMMEDIATE concern
  • Investigate ASAP

Buzzing sound:

  • Loose bus connection
  • Internal issue
  • Investigate

Diagnostic approach

For breaker issue:

  1. Try reset:
  • Turn off; turn on
  • If immediate trip = short
  • If holds = sometimes intermittent
  1. Test under load:
  • Apply circuit load
  • Verify trips correctly OR not
  1. Multimeter testing:
  • Voltage across breaker (live + dead positions)
  • Current draw under load
  1. Physical inspection:
  • Visible damage
  • Heat marks
  • Looseness
  1. Test trip function:
  • Some breakers can be tested
  • AFCI / GFCI have test button

Replacing breakers

Process:

  1. Identify breaker brand + model + amperage
  2. Power off main breaker (whole panel)
  3. Remove panel cover
  4. Pull old breaker (one wire, then pull from bus)
  5. Install new breaker (snap onto bus, attach wire)
  6. Replace panel cover
  7. Power on main
  8. Test new breaker

Breaker matching

Brand-specific:

  • Square D, Eaton, Siemens, GE, etc.
  • Most NOT interchangeable
  • "Same brand" required for safety + code

Amperage:

  • Match rating to wire size + load
  • Don't oversize (defeats protection)
  • Don't undersize (nuisance trips)

Type:

  • Standard for general
  • GFCI for wet areas (kitchen, bath, garage, outdoor)
  • AFCI for bedrooms + general living (per current code)
  • Dual-function (DF / CAFCI) combines

Sizing breaker to wire

Standard:

  • 14 AWG: 15A breaker
  • 12 AWG: 20A breaker
  • 10 AWG: 30A breaker
  • 8 AWG: 40A breaker
  • 6 AWG: 50-60A breaker

Never oversize breaker for wire (fire hazard).

When customer keeps tripping breaker

Pattern reveals:

Same time every day:

  • Appliance with scheduled use (washer, dryer, water heater)
  • Or HVAC short-cycle

During specific activity:

  • Cooking (range, oven)
  • Laundry (washer, dryer)
  • HVAC (AC, furnace)
  • Multiple at once

Random:

  • Loose connection
  • Failing appliance
  • Failing breaker
  • Sometimes ground fault

Common customer scenarios

Customer's breaker trips when AC runs:

  • AC drawing too much (overload)
  • AC compressor short (replace)
  • Capacitor short
  • Wire issue
  • Diagnose specific

Customer's bathroom GFCI trips constantly:

  • Hair dryer (high draw)
  • Sometimes failed GFCI
  • Sometimes wet environment

Customer's bedroom AFCI trips when using vacuum:

  • Motor noise triggers AFCI
  • Sometimes new AFCI helps (newer is less sensitive)
  • Sometimes accept the nuisance

Customer's whole panel makes crackling noise:

  • Serious; bus / breaker issue
  • IMMEDIATE concern
  • Possible fire
  • Address ASAP

Federal Pacific + Zinsco (concern)

Old panels:

  • FPE Stab-Lok + Zinsco
  • Documented failure issues
  • Breakers may not trip when should
  • Recommend replacement

If customer has these: discuss replacement seriously.

Working safely in panel

Always:

  • Verify de-energized OR use insulated tools
  • Eye protection
  • Don't wear rings / metal
  • LOTO if possible
  • One-hand rule (when energized work)
  • Stand on insulated mat OR dry surface

Breaker testing options

Test with multimeter:

  • Voltage across
  • Continuity test
  • Resistance under load

Test with loadbank (specialty):

  • Verify trips at rated current
  • Most service techs don't have

Visual + sound + smell:

  • Often diagnostic enough
  • Combine with multimeter

Permits + inspections

For breaker work:

  • Sometimes permit required (varies)
  • Inspection if new circuit
  • Like-for-like replacement: often no permit
