Paint Peeling On Clad Window Versus Factory Finish Failure Decision Tree
Why this matters
Aluminum-clad wood windows carry the most expensive finish on the market and the most fragile warranty story. When the exterior paint peels, blisters, or chalks within the warranty term, the homeowner sees a defect and the manufacturer sees a maintenance or installation issue. Field judgment splits the call. A factory finish failure (typically PVDF/Kynar 500 or polyester) shows specific failure patterns that map to a manufacturer warranty claim, while an installer or homeowner refinish that has failed shows different patterns and is the customer's responsibility. Getting this distinction right on the first inspection prevents drawn-out warranty disputes, protects the dealer relationship, and gives the homeowner an honest answer in front of the window rather than two weeks later by email.
Symptom presentation
Walk the elevation and note where the failure is. Factory PVDF/Kynar finish failure presents as uniform chalking across a sun-exposed elevation (south and west are the canaries), color shift in a single direction without lifting, or rare large-area delamination tied to a specific lot number. Field-paint failure presents as flaking at corners, brush marks visible at the failure boundary, color mismatch between the factory areas and field-touched areas, and water-line streaking below screws or fasteners that were not properly primed.
Note the failure boundary. A clean, sharp boundary between paint and bare aluminum indicates field paint that was never properly bonded. A diffuse boundary with the factory color visible underneath an intact thin layer indicates topcoat-only failure or chalking. Blistering with intact paint over a bubble usually indicates a substrate issue, either moisture under the paint or aluminum oxidation from a scratch that allowed water entry.
Quick checks at the unit
Confirm the cladding is aluminum, not vinyl or fiberglass. Aluminum cladding rings when tapped with a coin and shows a clean metallic edge at any scratch. Vinyl cladding sounds dull and shows colored substrate at scratches. Fiberglass shows fiber strands at any damage. The finish failure patterns for each substrate are different and so are the warranty rules.
Read the manufacturer data label on the sash or frame. Most major brands print the production date and lot code as a small sticker on the interior bottom rail or inside the head jamb pocket. Date codes within current warranty terms (Pella covers paint for 10 years on Architect, Andersen covers Permashield for 10 years, Marvin covers extruded aluminum cladding for 20 years; verify the current published terms) open a warranty path.
Run a tape adhesion test on an intact-but-suspect area. Press a piece of 3M 250 masking tape onto the paint, smooth firmly, and pull back at 90 degrees. Factory-cured PVDF will not lift; properly applied field paint will not lift either. A paint that lifts is a failed application, regardless of which side did the work.
Isolation tree
Branch 1 - chalking only, no lifting, sun-exposed elevation. This is normal PVDF degradation past about year 15 to 20. Within warranty terms it can be a chalk-resistance claim; most manufacturers spec PVDF coatings to AAMA 2605 with chalk-resistance limits at 10 years. Document with a chalk-rub test (rub a clean black cloth across the surface and photograph the color transfer) and submit if the unit is within the published chalk-resistance term.
Branch 2 - uniform color shift on a single elevation, no lifting. Pigment fade in the PVDF, also covered under AAMA 2605 for premium finishes. Field test with a Munsell or NCS color comparator against an unexposed factory area (the interior side of the cladding, or a sample retained from install). Color shift beyond 5 Delta-E units on a sun-exposed elevation against the unexposed reference is a warranty trigger on premium product. Document and submit.
Branch 3 - sharp-edged flaking at corners, screw heads, or field-touched areas. Field paint failure. The repair is to strip the failed paint back to a sound boundary, prime with a metal-bond etching primer, and topcoat with an acrylic enamel suitable for aluminum. Refer to the manufacturer's published touch-up procedure; most ship a small touch-up can with each unit and that can is the spec finish. Do not promise a warranty exchange.
Branch 4 - blistering with intact paint over the bubble. Substrate moisture or aluminum oxidation under the paint. Push a pin into a blister and pull; if water comes out, the cladding has had water intrusion behind the paint, usually at a corner miter or a scratched-through scribe line. The repair requires cutting out the failed area, drying, treating the aluminum with a phosphoric acid wash, and refinishing. If the moisture source is a defective corner seam, the unit may qualify for warranty replacement of the affected cladding.
Branch 5 - large-area delamination tied to a specific production date. Check manufacturer service bulletins. Major brands have shipped finish-batch defects over the years (Pella issued bulletins on certain Architect Series production windows; Andersen has issued bulletins on Permashield production runs). Cross-reference the date code on the unit against published service bulletins and serial-number ranges. If the unit matches, the warranty path is direct.
Confirming diagnosis
Use the tape test on three locations per elevation: a known-good area, a suspect area, and an obviously failed area. Photograph all three with the tape attached and after the pull. A factory finish that lifts on the tape test in a sun-exposed area is a documented finish defect under AAMA 2605 chalk and adhesion criteria.
For color shift, use a spectrophotometer if you carry one (some larger dealers do), or use a visual reference. Photograph against a Color Card with consistent lighting. Submit the comparison with the date code, elevation, and exposure direction.
For blistering, drill or pin one blister at the lowest point. Water indicates substrate intrusion. Dry powder or dust indicates poor primer adhesion at the factory or field application.
