Casement Won't Seal After Install: Sash vs Hinge vs Frame Decision Tree

Why this matters

A casement window that will not seal after a fresh install, you can feel a draft, see daylight at a corner, or the lock will not draw the sash tight, is a callback that lands in three different repair buckets depending on cause, and the buckets have very different fixes. If the frame was racked out of square during installation, the sash can never seat evenly and shimming or planing the sash is wasted effort; the frame must be re-set square. If the hinge hardware is misadjusted or the multi-point lock keepers are out of alignment, a hardware adjustment seals it in minutes. If the sash itself is warped, the weatherstrip is rolled or torn, or the sash sits low on its hinges, the repair is at the sash. Misdiagnosing a racked frame as a hardware problem leaves a window that leaks air and water for the life of the install, and water intrusion at a casement is a rot and warranty claim waiting to happen. The diagnosis is about reading where the gap is and whether the frame is square.

Symptom presentation

The sash does not draw tight against the frame: a draft is felt, a flashlight shows light at the perimeter when closed, the multi-point lock is hard to throw or does not pull the sash in, or water intrudes in wind-driven rain. Note where the gap is. A gap uniform along one full side points to a racked or out-of-square frame or a sash sitting parallel-but-offset. A gap only at the top or bottom corner points to a hinge or sash-sag issue (the sash dropped or the hinge arm is misadjusted). A gap that the lock should close but does not points to keeper or lock alignment. Inspect the weatherstrip: rolled, pinched, torn, or missing strip leaks regardless of how well the sash seats. Note whether the window operated and sealed fine before install and only fails now, which points squarely at installation (racking, shimming, fastening) rather than a factory defect.

Quick checks

Check the frame for square: measure the diagonals; equal diagonals mean square, unequal means racked. Check the reveal (the gap between sash and frame) all the way around with the sash closed; an even reveal means the frame is square and the issue is hardware or weatherstrip, an uneven reveal means the frame is racked or the sash is sagging. Inspect the weatherstrip continuously for rolls, tears, gaps, and pinch points. Operate the lock and watch whether the keepers engage and draw the sash in; misaligned keepers will not pull it tight. Check the hinge (operator) arm and track for binding, a stripped or loose adjustment, or a sash that has dropped. Verify the install shimming at the hinge side and the fastening; over-driven or missing shims rack the frame. Confirm the unit was square in the opening before fastening.

Isolation tree

Branch on frame square. If the diagonals are unequal and the reveal is uneven, the branch is a racked frame from installation, fix is loosen fasteners, re-square and re-shim the frame plumb and square, and refasten. If the frame is square and the reveal is even but the sash will not draw tight, the branch is hardware: misaligned multi-point keepers or a maladjusted operator hinge, fix is adjust or reposition the keepers and tune the hinge so the sash seats. If the gap is at one corner only and the frame is square, the branch is sash sag or hinge-arm misadjustment, fix is adjust the hinge to lift the sash corner or reseat the operator. If the sash seats but air still passes, the branch is weatherstrip damage, fix is reseat or replace the weatherstrip. If the sash itself is visibly bowed or twisted, the branch is a warped sash, fix is warranty sash replacement. If the sill or frame leaks water despite a sealed sash, the branch is flashing and installation sealing, fix is correct the install flashing.

Confirming diagnosis

Confirm a racked frame with the diagonal measurement and the uneven reveal together; both agreeing is conclusive, and a level on the jambs confirms out-of-plumb. Confirm hardware by adjusting one keeper or the operator and rechecking the seal; if the sash now draws tight, hardware was the cause. Confirm weatherstrip by closing the sash on a strip of paper at the leak point and pulling, light resistance everywhere except the leak confirms a local strip failure. Confirm a warped sash by laying a straightedge across the sash face; a measurable bow or twist that the frame and hardware cannot accommodate confirms a sash defect. Confirm a water-only leak with a hose test at the sill and head while watching inside; water entering with the sash sealed points to install flashing, not the casement seal. Re-test the seal with a smoke pencil or a flashlight after each adjustment before declaring it fixed.

Remediation

For a racked frame, the only durable fix is to re-set it: back off the fasteners, re-shim at the hinge jamb and head so the frame is plumb, level, and square (equal diagonals, even reveal), then refasten per the manufacturer schedule and re-foam and re-flash. For hardware, adjust or reposition the multi-point lock keepers so they engage and draw the sash tight, and tune the operator hinge so the sash seats evenly; replace worn operators. For sash sag at a corner, adjust the hinge to lift the sash or reseat the operator arm. For weatherstrip, reseat rolled strip into its kerf or replace torn or missing strip with the manufacturer profile. For a warped or defective sash, file a warranty sash replacement; do not plane or force a bowed sash to seat. For water intrusion with a sealed sash, correct the sill pan and perimeter flashing per the install standard. Verify air and water tightness after the fix with a smoke pencil and, where appropriate, a hose test.
