RO Makes Water on Bench Test but Not In-Line: Bypass vs Normal Decision Tree
Why this matters
A reverse osmosis (RO) unit that produces clean permeate on the bench, hand-fed from a hose with no household plumbing in circuit, and produces nothing or a trickle once reinstalled under the sink, is one of the most frustrating diagnostic patterns in residential treatment. The unit is mechanically and membrane-wise fine; something in the install path or the household plumbing is the fault. This tree separates pressure-supply faults, automatic shutoff valve (ASOV) faults, storage tank faults, and plumbing-side restrictions, and gives a confirming test for each.
Symptom presentation
Customer reports the RO faucet drips slowly, runs only briefly before stopping, or produces no water at all. Tech pulls the unit and bench-tests it on a temporary feed (garden hose, utility sink, or a hose-bibb supply tee) and the unit produces permeate at the rated flow into a measuring container. Reinstall under the sink, restore the feed and drain connections, and the symptom returns.
Quick checks at the install location
Before disturbing the unit, confirm what the install location is delivering:
- Static feed pressure at the saddle valve or feed tap, measured with a needle gauge: most RO units want 40 psi minimum at the inlet during static conditions, 50 to 80 psi nominal. Below 40 psi, permeate flow drops sharply.
- Feed flow at the supply tap with the RO disconnected: hold a 5-gallon bucket under the line and time the fill. A feed that drips or trickles is a saddle-valve restriction.
- Drain line: confirm the drain saddle or air-gap fitting is clear and not crimped, blocked, or installed without the correct ID restriction (flow restrictor sized to membrane).
- Permeate line at the storage tank: confirm the tank ball valve is open and the line is not kinked.
These four checks catch the majority of install-side faults before the system is reopened.
Isolation tree
Branch A: feed pressure too low at install The unit produces permeate at hose pressure on the bench (40 to 60 psi) but the sink saddle valve has restricted the actual delivered pressure to under 30 psi. RO permeate flow falls off a cliff below 40 psi. Symptoms: very slow tank fill, low permeate TDS reduction percent because the pressure differential across the membrane is insufficient.
Branch B: saddle or needle valve crimped or partly closed A self-piercing saddle valve installed years ago can collect scale or seat partially. The static pressure may read fine on a gauge teed in upstream of the saddle, but with the saddle in series, dynamic flow drops to a trickle the moment the ASOV opens and permeate production starts. Confirm by replacing the saddle with a quarter-turn ball valve and re-test.
Branch C: ASOV (automatic shutoff valve) stuck closed or miswired The ASOV closes the feed line when the storage tank reaches roughly two-thirds of feed pressure. If the ASOV is stuck closed, miswired (feed and storage lines reversed at the valve ports), or the storage tank is pressurized too high (over-charged air bladder), the ASOV reads "tank full" continuously and shuts off the feed. The system produces no permeate. Bench testing with no storage tank connected (or with the tank ball valve closed and the air gap on the permeate line) bypasses the ASOV signal path and the unit appears healthy.
Branch D: storage tank air-bladder issue The storage tank holds permeate against an internal air bladder, typically pre-charged to 5 to 8 psi with the tank empty. A waterlogged tank (bladder ruptured) accepts water with no back-pressure, the ASOV never sees tank pressure rise to two-thirds of feed pressure, and the system runs continuously with no usable delivery at the faucet because the tank does not push water back out. An over-charged tank (air pressure above empty-tank spec, often from a customer or prior tech adding air) prevents water from entering the tank.
Branch E: post-filter or check valve restriction A clogged post-filter cartridge or a stuck check valve between the membrane and the storage tank blocks permeate flow. Bench test with no post-filter in circuit shows clean permeate; reinstall pushes flow through the loaded post-filter and the user sees no output.
Branch F: drain flow restrictor missing, oversized, or undersized The flow restrictor on the drain line sets the cross-flow across the membrane. A missing or oversized restrictor lets feed water dump to drain without building membrane pressure; an undersized or blocked restrictor stalls drain flow and ramps the unit up to over-pressure, possibly triggering an inlet shutoff. Bench tests with a representative drain restrictor in circuit usually catch this; bench tests run to a bucket without a restrictor mask it.
Confirming diagnosis
Sequence:
- Static feed pressure at the unit inlet, RO faucet closed, tank ball valve open: read should match house static pressure within a few psi.
- Static feed pressure at the unit inlet, RO faucet closed, tank ball valve closed (forces the ASOV signal path): pressure should rise to feed pressure within 30 seconds.
- Open the RO faucet with the tank ball valve closed: feed should start to flow, ASOV should hold open, and you should see drain flow at the air gap. Measure permeate flow at the faucet over 60 seconds. A unit that does not produce permeate flow in this state has a membrane, post-filter, or check-valve issue downstream of the membrane.
- With the tank ball valve open, time a tank fill from empty to full at the RO faucet shutoff. Compare against the storage tank rated capacity. A fill significantly slower than rated points to a pressure or restrictor issue; a fill that never completes points to a tank or ASOV issue.
- Storage tank air charge: depressurize the system, drain the tank, then measure tank air port pressure. Within 5 to 8 psi empty (verify against tank label).
Decision thresholds
Feed pressure under 40 psi at the unit inlet: correct upstream supply, replace saddle valve with quarter-turn ball valve. Do not service the RO further until pressure is in range.
Feed pressure 40 to 50 psi: marginal; consider a booster pump if the home pressure cannot be raised at the source.
ASOV does not hold open with tank ball valve closed and faucet open: replace ASOV. Confirm correct port orientation per the unit's flow diagram before installing.
Storage tank air charge above 12 psi empty: depressurize to spec. A customer or prior tech who added air to "speed up" the system creates exactly this fault.
Storage tank waterlogged (no air charge holds): replace tank.
Post-filter loaded: replace cartridge.
