Duct Sealing Methods Reference
Why this matters
Typical residential ductwork leaks 25 - 40% of conditioned air to attics, crawlspaces, walls. That's wasted energy + reduced comfort + higher utility bills. Properly sealed ducts pay back within 1 - 3 years. The tech who can quote + sell a duct-seal upgrade closes high-margin work. This is the field card.
Where ducts leak
Most leakage at:
- Boot-to-register connections (flexible to rigid)
- Plenum seams + transitions
- Branch take-offs
- Joint seams in trunk
- Connection to air handler
- Return air gaps (built into framing)
- Damper/zone-board seams
Less obvious:
- Cracks in flex inner liner (after age)
- Crushed flex (creates pressure imbalance)
- Disconnected return drops in walls
Sealing materials
UL 181-listed required by code for any duct sealing:
- UL 181A-M: closure tape for rigid ducts (foil tape)
- UL 181A-P: closure systems for rigid ducts (mastic)
- UL 181B-FX: closure tape for flex ducts
- UL 181B-M: closure mastic for flex ducts
Cloth duct tape (the original gray tape): NOT UL 181-listed; will fail. NEVER use on actual HVAC ducts despite the name. Code violation + fails in 1 - 3 years.
Mastic (the gold standard)
Water-based mastic (Hardcast SureSeal, Polyken Foster 30-02, RCD #6):
- Brushed on with stiff brush
- Self-supporting; bridges 1/4" gaps
- Adheres to clean galvanized + flex + insulation jacket
- Cures 12 - 24 hr
- Tough, flexible, won't crack
- Code-compliant + permanent
Application thickness: 1/16" - 1/8" coverage. Allow to skin over before pressuring duct.
Pair with mesh tape: cover larger gaps with woven mesh fabric, then coat both sides with mastic. Bridges up to 1/2" gaps reliably.
Foil tape (UL 181A)
Aluminum-foil-backed acrylic adhesive: 3M 3340, Nashua 322, Hardcast UCT-100.
Use:
- Sheet metal seams
- Plenum to air handler
- Branch take-off collars (lock-in connections)
- Faster than mastic for quick seams
Limits: gap > 1/8" doesn't seal reliably; lifetime shorter than mastic; UV degrades exposed installs.
Surface prep critical: dust + dirt + grease prevent adhesion. Wipe clean OR rough up to bright galvanized.
Mastic vs tape - when each
Use mastic when:
- Permanent seal needed
- Gaps > 1/8"
- Critical seams (plenum, transitions)
- Outdoor / attic / extreme temp swing
- Mesh tape required as backer
Use foil tape when:
- Sheet metal joint with no gap
- Quick seal during install
- Tight, clean surfaces
- Time-pressured small jobs
Avoid both for: deep cracks in flex inner liner (replace flex section instead).
Other sealing materials
Acrylic spray sealant (Aeroseal, RCD): pressurized aerosol of sticky particles pushed into ducts; particles deposit at leak edges + bridge gap. Specialized service; typical residential. Used for retrofit when accessing ducts impossible.
Caulk + sealants (DAP, Sashco Big Stretch): general construction; NOT UL 181-listed; won't last as duct sealing.
Spray foam: for return-air cavity sealing (boot to drywall); foam fills + air-seals. NOT for sheet metal seams.
Aeroseal (advanced)
Equipment puts duct system under pressure; injects acrylic particles. Particles flow through ducts seeking leaks; deposit + bridge gaps automatically.
Pros: seals leaks invisible from access, certified after-the-fact testing, 10-year warranty.
Best for: retrofit homes with extensive duct leakage + limited access.
Common seal locations
Plenum to air handler: gasket + screws; seal seam with mastic + mesh.
Boot-to-floor (register opening): gap between boot top + flooring/drywall; seal with mastic + mesh OR caulk.
Branch take-off (saddle tee): collar between trunk + branch; seal collar to trunk + branch ends.
Flex inner liner to collar: tighten plastic strap + foil-tape OR mastic-seal liner-to-collar.
Outer flex jacket to collar: zip-tie outer jacket; foil tape over zip-tie.
Duct join at union: dual S-cleat / drive-cleat seams need foil tape + mastic.
Pressure testing ducts
Duct Blaster (Energy Conservatory):
- Fan attached to duct system
- All registers sealed
- System pressurized to 25 Pa (~0.1" WC)
- CFM at 25 Pa = leakage rate
- < 4% of conditioned space sq ft = excellent
- 4 - 8% = acceptable

Visual + smoke:
- Theatrical fog generator OR smoke pencil
- Pressurize system at AHU
- Look + photograph leak locations
- Used during install + for verification
Common duct sealing mistakes
Using cloth duct tape (not UL 181; fails). Skipping mesh tape for gaps > 1/8" (mastic alone cracks). Not cleaning surface before tape (no adhesion). Painting mastic over wet surface (won't bond). Sealing flex but not boot (most leak is at boot). Pressurizing too soon (mastic not cured; blows out). Skipping ductwork inspection at install (assuming "good enough" = ongoing energy waste). Spray-foaming flex (compromises insulation; doesn't seal seams).
Code requirements
IECC + IRC (modern): require ducts in unconditioned space to be sealed per UL 181 to specific leakage rates.
ENERGY STAR Homes: ducts to have less than 4 CFM/100 sq ft at 25 Pa.
Local code: may require duct-blaster test at final inspection.
Material truck stock
UL 181 foil tape (3 widths: 2", 3", 4"), UL 181 mastic (1-gal pail), mesh tape (4" wide roll), stiff disposable brush, putty knife (mastic application), shop rags, isopropyl alcohol (surface clean), zip ties (flex jacket).
After seal: verify
Visual: hot smoke OR thin smoke pencil at sealed location; should not pass through.
Pressure: re-test with duct blaster; pre/post numbers show improvement.
Customer education: show photos of sealed seams + before/after numbers.
The single most-impactful duct-sealing habit is the BOOT-TO-FLOOR check on every service call. Walk through the home + lift a register grille at each floor outlet. Look at the boot perimeter; 80%+ of homes show a gap where the boot meets the floor. That gap dumps conditioned air into wall cavity + framing. 2 minutes per register + a tube of caulk + mesh tape can seal 6 - 12 register boots in an afternoon. Sell the duct-seal upgrade with photographic before/after evidence; ROI is immediate + measurable on customer's next utility bill.
