Leak At Water Heater Top Vs Bottom Vs Relief Decision Tree

Why this matters

A leaking water heater is one of three things: a repairable fitting leak, a relief-valve discharge that signals a system condition, or a tank failure. The diagnostic separates them quickly because the customer decision (repair vs replace) hinges on the answer. A condensate leak from a high-efficiency gas heater looks like a tank leak to a homeowner but is fully repairable. A T&P discharge looks like a tank leak but signals over-pressure or over-temperature that, once fixed, leaves a sound tank. A bottom-of-tank rust trail is the actual tank failure: replace. Misreading any of these wastes a service call and erodes credibility.

Symptom presentation

  • Water on the floor around or under the water heater.
  • Drip or stream from a specific location (top, side, bottom, or relief discharge tube).
  • Customer reports puddle that returns within hours of being mopped up.
  • Pan or floor drain present OR absent.
  • Heater type: tank, tankless, hybrid heat pump, gas, electric, condensing.

Quick checks

  1. Dry the heater completely and the surrounding floor. Wait 10 to 30 minutes. Identify where the next drip emerges.
  2. Note the heater type. Condensing gas units (high-efficiency) produce condensate by design, routed to a drain.
  3. Look for staining patterns. A rust streak from a fitting indicates a long-standing slow leak. A clean wet area indicates recent onset.
  4. Check the T&P discharge tube. Verify it terminates per IPC 504.6 (discharge to a safe location, terminate 6 inches above the floor or to a drain, no threaded end).
  5. Inspect the pan. If there is no pan, IPC 504.7 requires one when the heater is installed in a location where damage from leakage will occur (above a finished ceiling, etc.).

Isolation tree

Step 1: Top of the heater. Top-of-heater leak sources, by frequency:

  • Cold-supply and hot-output nipples: thread sealant failure or loose connection. Tighten or re-sealant.
  • Dielectric union or sweat fitting at the supply lines: replace.
  • T&P valve threaded into the top: if T&P discharge is wet AND the top is wet around the T&P, the valve seat is failed open. If only the T&P discharge tube is wet, see step 4.
  • Anode rod hex plug: thread sealant failure or recently replaced and under-torqued.

Step 2: Side of the heater.

  • T&P valve threaded into the side (some Bradford White models): same diagnosis as top.
  • Gas valve or thermostat at the side of a gas unit: leak here is rare; could be condensate or an actual fitting.
  • Element gaskets on an electric unit: a slow weep at the element pad indicates a failed gasket. Replace gasket OR if the tank threading is corroded, the tank is end-of-life.

Step 3: Bottom of the heater.

  • Drain valve: most common bottom-side leak. Replace drain valve.
  • Bottom of the tank jacket itself with rust streaks: tank steel failure. End of life.
  • Connection between the tank and the burner pan on a gas unit: rare but indicates internal failure. End of life.

Step 4: T&P discharge tube wet. The T&P is a safety valve. Discharge means either:

  • Over-pressure event (closed system without thermal expansion, failed PRV): fix the upstream condition. See "water-pressure-spikes-only-at-night" decision tree.
  • Over-temperature event (failed thermostat allowing tank to exceed 210 F): repair thermostat or replace gas valve. Verify the actual temperature with an IR thermometer at the hot outlet.
  • T&P valve seat failed open: discharge with no upstream cause. Replace T&P valve. Verify rating matches the heater (typically 150 psi / 210 F for residential).

Step 5: Condensate leak (condensing units). High-efficiency gas units produce 0.5 to 1.5 gallons of condensate per day. Condensate drain line clogged or improperly routed appears as a leak from the unit case. Verify:

  • Condensate trap or P-trap is filled and not bypassed.
  • Condensate neutralizer (where required) is in place and not loaded with spent media.
  • Drain line is sloped continuously per OEM.

Step 6: External vs internal. Wipe everything dry. Run the cold supply and verify no fitting leak. Wait 30 minutes. If wet returns at the bottom with no fitting leak above, it is tank-side. Tank-side bottom leak on a 10+ year tank = end of life.

Confirming diagnosis

Confirmed when:

  1. Drip location is isolated to a specific fitting, valve, or tank-side surface.
  2. T&P discharge cause is identified (pressure, temperature, or valve seat).
  3. Condensate leak is confirmed by route inspection and neutralizer status.
  4. Tank-side bottom leak is confirmed by absence of fitting leak above.

Remediation

By location:

  • Top fitting leak (cold/hot supply nipples, dielectric unions): Drain partially, cut and re-fit with new NPT thread sealant (PTFE tape AND pipe-thread sealant for high-temperature service). Lead-free brass per NSF/ANSI 372.
  • Anode hex plug leak: Re-torque. If threads damaged, replace anode with new and use additional sealant.
  • T&P valve seat failed open: Replace T&P valve. Verify pressure and temperature ratings match.
  • T&P discharge from pressure event: Install or service PRV; add expansion tank per IPC 504.4. Set air precharge to system static.
  • T&P discharge from temperature event: Replace gas valve OR upper thermostat per the failure mode. Recheck setpoint.
  • Drain valve leak: Replace drain valve. Brass ball-valve replacements (Camco 11633) outlast OEM plastic.
  • Element gasket leak: Drain to below element, replace gasket and reinstall element. If tank threads are corroded, end of life.
  • Bottom-of-tank rust streak or jacket bulge: Replace heater. Document tank age and present buy-vs-don't-buy framing on tank vs tankless vs hybrid.
  • Condensate leak: Clear condensate trap, replace neutralizer media, re-route drain to maintain continuous slope.

After repair, run the heater through a full recovery cycle and inspect for new drips at 24 and 72 hours.

A bottom-of-tank failure can release the full tank volume rapidly when the tank wall fully fails. Shut off cold supply and gas/electric to the heater immediately upon confirmation. Schedule replacement within 24 hours; do not leave a known end-of-life tank in service.
