Hydronic Radiant Floor Heating Systems

Why this matters

Hydronic radiant floor heat is the comfort gold standard for residential heating + a + install on new construction OR major remodel. The plumber who can lay, manifold, + commission a radiant system gets the work the mechanical contractor + GC both need but can't do themselves. Get it right, customer experiences 65 - 70°F floor under bare feet + system runs 25+ years quietly. Get it wrong, cold spots + bubble pockets + corroded tubing + zone control nightmares + a callback that costs you the GC reference.

Where radiant fits

Whole-house primary heat: best in cold climates with concrete slab foundations. Lower air temp + radiant floor delivers same comfort as forced air at 4 - 8°F higher setpoint.

Supplemental in cold rooms: bathroom floors, basement, kitchen - under tile only. Customer wants warm feet on cold tile.

Snow melt: driveway, walkway, ramp. Mixed fluid (propylene glycol blend). High BTU demand.

Not ideal for: solar gain rooms (overheating from sun), hardwood floors over slab (moisture concerns; need radiant-rated wood + 65°F max supply), high carpet R-value rooms.

System components

  • Tubing: PEX-AL-PEX (oxygen barrier critical) OR PEX with EVOH coating. 1/2" most common; 5/8" for higher BTU loops. NEVER bare PEX - oxygen diffuses through + corrodes ferrous components.
  • Manifold: brass/stainless block with 2 - 12 loops, flow meters, balancing valves, supply + return headers.
  • Circulator: Taco 007/008/0010, Grundfos UPS, or ECM variable-speed; sized for total flow + head.
  • Mixing valve: supplies 90 - 120°F to floor (boiler runs 140 - 180°F). Three-way thermostatic, motorized, or injection.
  • Heat source: condensing boiler (best), heat pump water heater (low-temp ideal), tankless (small systems only - not designed for continuous heat duty).
  • Zone controls: thermostat → zone valve or zone pump → relay panel → boiler.
  • Expansion tank, air separator, fill valve, pressure relief, drain: same as any hydronic system.

Loop layout

Serpentine (back-and-forth) has supply-side temperature gradient; works for small rooms. Counterflow spiral (in then back out) gives most even temperature; preferred for large rooms. Loop length: 250 - 350 ft max with 1/2" tubing. Spacing: 6" o.c. tile baths (max BTU), 9" o.c. typical living, 12" o.c. low-load. BTU output per sq ft: slab on grade 25 - 35, joist bay with aluminum plates 15 - 25, above-floor panel 20 - 30; max without surface overheating ~40.

Installation methods

Slab on grade (new construction): 2" rigid foam below slab (R-10 min), tubing tied to wire mesh or PEX clips at 6 - 12" o.c., 1 - 2" above slab bottom, pressure test 80 - 100 PSI BEFORE pour, 4 - 6" concrete cover; keep pressure on during pour.

Above-subfloor joists retrofit: aluminum heat-transfer plates, tubing in joist bay, insulation below, 1/2" plywood + flooring above. Lower output than slab.

Above-subfloor panel (Warmboard, Quik-Trak): pre-grooved aluminum-faced subfloor, tubing snaps in, flooring directly on top. Highest output retrofit; /sq ft panel + tubing.

Staple-up (joist bay underside): lowest cost, lowest output, needs higher supply temp, 30 BTU/sq ft max.

Manifold + commissioning

Manifold sizing: one loop per 350 ft max OR per zone. Multiple loops per room OK; multiple rooms per loop common in small areas (bathroom + closet).

Flow rate per loop: typically 0.5 - 1.0 GPM per loop. Manifold flow meters show per-loop flow.

Balancing: adjust per-loop balancing valves until each loop hits design flow. Long loops need more open; short loops more closed.

Supply temp at mixing valve: dial to 90 - 110°F initial. Boiler runs hotter; mix valve drops temp. Lower temp = better efficiency on condensing boiler.

Test sequence:

  1. Cap loops; pressure test EACH at 80 - 100 PSI for 30 min
  2. Fill system: water through fill valve, bleed each loop individually at manifold
  3. Run circulator with all loops open + air vents purging
  4. Verify each loop has flow (flow meters on manifold)
  5. Set supply temp at mix valve
  6. Verify boiler firing + thermostat call response
  7. Walk customer through schedule + setpoints

Common service calls

Cold spots: air pocket in loop (re-bleed), flow OK but supply temp low, wrong loop direction (supply at exterior wall). Whole zone cold: stuck zone valve, dead circulator, thermostat call not reaching relay, air-bound. Pressure dropping: leak (isolate at manifold), waterlogged expansion tank, weeping PRV. Boiler runs but no heat: mix valve too low or failed, all zone valves closed, circulator off. Slow response: low supply temp, oversized floor mass, sparse tubing. Brown/sludged water: oxygen ingress corroded ferrous; replace barrier tubing OR isolate with heat exchanger + add inhibitor (Sentinel X100, Fernox F1).

Multi-zone considerations

Zone valves (Taco 555, Honeywell V8043) are cheaper but slower-response + fail in middle. Zone pumps (Taco 007 per zone) give better flow control + faster response at higher cost - common on larger systems. Outdoor reset (boiler supply varies with OAT) saves 10 - 20% energy; built-in on most condensing boilers. Constant circulation + reset (circulator runs continuously, boiler modulates) is the smoothest-comfort setup, condensing required.

Service contract

Annual hydronic service:

  • Boiler service (combustion analysis)
  • Water chemistry test + treatment
  • Air bleeding + pressure check
  • Manifold balance verification
  • Mix valve calibration check
  • Zone valve / pump operation test

NEVER use PEX without oxygen barrier in a hydronic system that has ferrous components (cast iron boiler, steel pumps, brass mixing valves with iron components). Oxygen diffuses through plain PEX wall + corrodes ferrous parts within 5 - 10 years. The system will run fine at first, then catastrophically fail with sludge + leaks + dead components. Always specify PEX-AL-PEX or PEX with EVOH oxygen-barrier coating. The customer pays more per 100 ft of tubing + buys 30+ years of reliable service. Skip this + you've installed a slow-motion failure.
