Water Stain Shape on Ceiling: Condensate vs Roof vs Pipe Decision Tree

Why this matters

A ceiling water stain under or near an air handler gets blamed on the HVAC by default, but only some of these are condensate. The stain's shape, location, timing, and water chemistry tell you whether it is a clogged condensate drain, a failed secondary pan, a roof penetration leaking in rain, a sweating duct or plenum, or a plumbing line above the chase. Cutting open the wrong ceiling, or recharging a system because someone called it "the AC leaking," both burn the visit. This tree reads the evidence the building already gave you so you isolate the source before you open drywall.

Symptom presentation

Brown or yellow ceiling stain, sometimes with sagging drywall or active drip, near or downstream of an attic/closet air handler. Customer says "the AC is leaking" or "there's a water spot."

Variants:

  • Stain centered directly under the air handler, grows during cooling runtime, dry in winter: condensate drain or pan.
  • Stain offset from the equipment, tracks rain events, worse with no HVAC running: roof or flashing.
  • Long, linear stain following a duct run or a plumbing line: sweating duct/plenum or a pipe above.
  • Sharp-edged stain that appears fast then stops: a one-time overflow event (clogged drain that finally cleared, or a storm).
  • Stain with a musty smell and biofilm: chronic slow condensate or microbial-fed moisture.

Quick checks before opening anything

Establish timing. Ask when it appears: cooling-season-only and runtime-correlated points to condensate or duct sweat; rain-correlated points to roof; constant or random points to plumbing. This single question eliminates whole branches.

Inspect the condensate system. Check the primary drain for flow, the trap for sludge, the pan for standing water, and the secondary/overflow pan and its float switch. A full primary pan or a dry primary with a wet secondary is a condensate story. A bone-dry pan with a wet ceiling is not.

Read the stain shape and water. A round, diffuse, growing stain centered under equipment reads condensate. A stain that radiates from a roof penetration, nail pop, or valley reads roof. A linear stain following structure reads a pipe or a sweating line. Clean, odorless water suggests condensate or supply plumbing; dirty/gritty water suggests roof or drain.

Isolation tree

Branch 1: condensate drain and pan.

  • Primary drain clogged (no flow, water backs into pan): clear the line (vacuum the termination, flush, verify trap is primed and correctly sized), confirm proper slope and an air gap/vent per ACCA and manufacturer guidance, treat for biofilm. Verify the pan drains fully.
  • Pan cracked or rusted through: replace the pan; do not just reseal a corroded pan.
  • Secondary pan wet and float switch not wired or stuck: the system kept running and overflowed. Repair/replace the float switch and wire it to shut the unit on high water. Confirm it interrupts the call.
  • Trap missing or improperly built on a negative-pressure cabinet: condensate cannot drain against blower suction. Build a correct trap per manufacturer dimensions.

Branch 2: duct or plenum sweating.

  • Linear stain along a duct or at the plenum, supply ducting in unconditioned humid space with damaged or missing insulation/vapor barrier: cold duct sweats and drips. Re-insulate with proper R-value and a sealed vapor barrier per IMC and SMACNA.
  • Cabinet or plenum leaking cold air onto framing: seal and insulate.

Branch 3: roof and flashing.

  • Stain tracks rain, worse when the system is off, offset from equipment: water entry from the roof. Inspect penetrations (flue, B-vent, plumbing vent, the line-set/chase penetration), flashing, valleys, and decking. The HVAC line-set or flue boot is a common entry path and is in scope to flash correctly.
  • Confirm by a water test or by correlating the stain to the nearest upslope penetration. Refer roofing repairs as appropriate, but seal any HVAC-created penetration yourself.

Branch 4: plumbing above.

  • Constant or random wetting unrelated to HVAC runtime or rain, stain following a supply or drain line: a plumbing leak above the chase. Confirm the run, isolate, and refer to plumbing. Document that it is not condensate.

Branch 5: high-water overflow event (now stopped).

  • Stain appeared, dried, and the pan is currently clear because the clog passed: still correct the root cause (slope, trap, biofilm) and install/verify a working float switch so the next clog shuts the unit instead of overflowing.

Confirming the diagnosis

For condensate: with the drain cleared and trap correct, pour water into the pan and confirm it drains fully within seconds, then run the system through a full cooling cycle and verify no pan accumulation and a dry secondary. Trip the float switch by hand and confirm it stops the unit.

For duct sweat: after re-insulation, run cooling at the original humid condition and confirm the surface stays above dew point and dry.

For roof/plumbing: confirm the stain does not return after the responsible trade's repair and a wetting event (rain or fixture use).

Document drain flow, trap dimensions, float-switch operation, insulation R-value and vapor-barrier condition, and photos of the stain with timing notes.
