Replace an AC Contactor
Goal
Replace a failed contactor on a residential air conditioner or heat pump condensing unit. Contactor failure shows as a humming-but-not-starting compressor (stuck closed), or a unit that won't engage at all (open). part, 20-minute repair, very common service.
Prerequisites
- Replacement contactor matched by voltage rating (24V coil most residential), pole count (single OR double - 1- or 2-pole), and amp rating (30A or 40A for most residential systems)
- Insulated screwdriver
- Multimeter
- Camera / phone for wiring photos
- 20 - 30 minutes
Steps
- Confirm the diagnosis. Symptoms of contactor failure:
- Contacts welded closed โ unit runs continuously even when thermostat is off
- Contacts pitted/burned โ intermittent operation, hum without engaging
- Coil open โ no engagement when 24V is applied
- Kill power. Breaker at the panel AND the outdoor disconnect.
- Verify dead with a non-contact voltage tester on the line side of the contactor before opening the panel.
- Photograph the existing wiring. Get every connection visible - line in (L1, L2), load out to compressor (T1, T2), coil (24V), and any auxiliary connections (HARM and FAN to capacitor).
- Remove the access panel on the outdoor unit. The contactor is the rectangular block with electromechanical contacts visible.
- Disconnect wires one at a time. Tape and label each if your photo isn't crystal-clear.
- Unscrew the contactor from its mounting bracket. Usually 2 screws.
- Mount the new contactor in the same orientation.
- Connect line wires to L1 and L2. Load wires to T1 and T2. Coil wires (24V) to the small terminals on the side.
- Restore power - disconnect first, then breaker.
- Test. Set thermostat to call for cool. Contactor should pull in (audible click) and the compressor + outdoor fan should start within 1 second.
- Verify contact closure with the unit running. With insulated probes, voltage across the load side should read full line voltage (~240V residential single-phase).
Verification
- Contactor pulls in cleanly when thermostat calls
- Compressor + outdoor fan start within 1 second
- No chattering or partial engagement
- Load voltage at full line value with unit running
- Customer thermostat reads cooling within 5 minutes
Troubleshooting
- Won't engage at all on power-up: verify 24V at the coil terminals when thermostat calls. No 24V = thermostat or control wiring issue, not the contactor.
- Engages then immediately drops out: low-voltage circuit overloaded (often a shorted 24V wire elsewhere); could also be a failed transformer.
- Hums but won't pull in fully: coil voltage too low. Common cause is a partially-shorted thermostat wire bleeding voltage. Verify 24V at the coil.
- Chatters rapidly: weak coil, intermittent thermostat call, or weak transformer.
ALWAYS verify the unit is dead at the load terminals before touching them. Contactors can weld closed with the breaker tripped on the load side only - a fluke event but real. A non-contact tester takes 5 seconds and catches the case where someone replaces a contactor with the unit still live.
