Furnace Pressure Switch Makes Then Breaks Mid-Cycle: Decision Tree
Why this matters
A condensing or induced-draft furnace whose pressure switch closes on the call, holds through ignition, then opens 2 to 8 minutes into the run is one of the most frustrating intermittent furnace calls. The board flashes a "pressure switch open during run" code, the burners drop out, the inducer continues, and the cycle restarts. Four independent failure families produce the exact same symptom: condensate accumulation in the vent or drain, inducer wheel slip under thermal load, vent restriction that opens up at flame heat, and a tubing or diaphragm fault. Each calls for a different fix. Use this tree to nail which family.
Symptom presentation
Customer reports the furnace "starts and stops" or "shuts off after a few minutes." On a service call the technician observes: thermostat calls heat, inducer starts, pressure switch closes within 15 seconds, igniter glows, gas valve opens, main burner lights, flame sense passes, blower starts after a normal delay. At 2 to 8 minutes into runtime the pressure switch opens (audible click on relay or board indicator), gas valve closes, board flashes "pressure switch open" or equivalent. After a brief post-purge the cycle restarts.
Variants:
- Symptom appears only at the start of the heating season: condensate trap dry then filling, vent restriction from summer debris.
- Symptom appears only on cold days under 20 F: condensate freezing in horizontal vent run.
- Symptom appears only at long runtime above 8 minutes: thermal expansion of vent or inducer wheel slip at hot temperature.
- Symptom appears after a recent service: vent reassembled with wrong slope or trap not primed.
- Symptom worsens when wind is blowing into the vent termination: termination orientation or missing wind shield.
Quick checks before pulling the inducer
Capture the pressure switch setpoint from the data plate (typical 0.4 to 1.6 in. w.c. negative depending on stage and OEM). Connect a manometer to the inducer-side tubing port and read negative pressure at three points: cold start, just before pressure-switch close, and at the moment the switch opens. If the pressure reading approaches the switch setpoint from inside (becoming less negative) at the moment of trip, the loss is real - the inducer is producing less vacuum. If pressure stays in spec but the switch opens anyway, the switch itself is failing.
Visual inspection: pull the condensate trap, check for biofilm, sludge, or ice. Inspect the vent termination for ice, bird nests, or screw damage from summer service. Check the inducer wheel for soot, cracks, or play in the bearing - thermal expansion at hot temperature exposes minor wheel-shaft slop that is invisible cold.
Isolation tree
Branch 1: condensate path.
- Condensate trap dry on a 90-percent-plus condensing furnace - trap was never primed or evaporated over summer. Prime with water, restart. If symptom resolves, document.
- Trap full of biofilm or sediment - clean per OEM. Inspect for upstream slope correction; condensate must drain back to the trap.
- Drain line clogged downstream of trap - clear with vacuum or rod. Recheck slope (per 2021 IRC G2427.8 / IMC 307 for fuel-fired condensate, typical 1/4 in. per foot toward drain).
- Condensate freezing in horizontal vent run on cold days - insulate the run inside conditioned space, reroute to drop the freezing section, or replace with shorter run.
Branch 2: vent system.
- Bird nest, ice plug, or debris at termination - clear, install OEM termination kit with screen if not present.
- Vent length exceeds OEM maximum equivalent length for the model and elbow count - re-route to spec.
- Vent termination orientation faces prevailing wind - install wind shield or rotate per OEM diagram.
- Two-pipe (intake and exhaust) installation with intake screen plugged - clear screen.
- Cracked vent pipe joint or unglued PVC cement - reseal per ASTM D 2564 (PVC) or the OEM-specific solvent for category IV vent.
Branch 3: inducer.
- Inducer amp draw rises 10 percent or more above nameplate as the unit heats - wheel slipping on shaft or bearing failure. Replace.
- Inducer wheel visibly out of round or carbon-coated from a previous flame rollout - clean or replace.
- Inducer hub set screw loose - retighten to OEM torque, restart.
- ECM inducer with control board command for high speed but tach reading low - motor module failing under thermal load. Replace per OEM bulletin.
Branch 4: pressure switch and tubing.
- Tubing from inducer to switch shows cracks, kinks, or accumulated condensate water - replace tubing and slope per OEM (typical 1/4 in. per foot, no low spots).
- Switch tested with a manometer reads close at OEM setpoint but reopens at significantly higher pressure than setpoint - diaphragm leak or contact fatigue. Replace switch.
- Two-stage furnace with stage-appropriate switch (low-fire and high-fire have different switches) and only one stage trips - that stage's switch or sensing tap. Verify with manometer at each tap.
Branch 5: heat exchanger or burner.
- Cracked secondary heat exchanger producing flue gas leak that pulls switch open at temperature - safety condition. Shut down, recover, replace heat exchanger per OEM warranty path. NFPA 54 requires safe operation.
- Flame rollout switch tripping coincident with pressure switch - look at flame quality, gas pressure, and combustion air. Separate diagnostic.
Confirming the diagnosis
After remediation, run the furnace through a full call from cold start to high-stage steady state and continue for 20 minutes. Pressure switch must close on time, hold throughout the cycle, and the manometer reading at the switch port must remain at least 0.2 in. w.c. more negative than the open-on-rise setpoint at every operating point. Condensate must drain clearly with no holdup at the trap or anywhere downstream. Photograph the trap, vent termination, and the cleaned inducer for the file.
For installations in IECC zones 5 and colder, schedule a winter follow-up at the first deep cold (under 10 F) to confirm the condensate run does not freeze under worst-case conditions.
