Fixed Low Charge, Now Airflow Fault Surfaces: Two-Fault Decision Tree
Why this matters
Systems accumulate faults that mask one another. A low refrigerant charge suppresses evaporator pressure and capacity, and in doing so it can hide an airflow restriction by keeping the coil from doing enough work to reveal the airflow shortfall. While the charge is low, the coil operates warmer than design, suction pressure sits low for reasons that look like the charge, and the reduced heat load means the modest airflow that the ducts can deliver appears adequate. Correct the charge, restore full heat transfer, and the airflow problem that was always there now bites: the coil freezes, suction drops again, or delta-T runs high. To the customer this looks like your charge correction caused a new problem, when in reality you uncovered a second fault that was hiding behind the first. The discipline of the two-fault scenario is to recognize the masking relationship, verify each fault independently, and fix both rather than chasing the symptom in circles. Charge and airflow both move suction pressure, which is exactly why a technician who adjusts one without verifying the other ends up oscillating between them.
Symptom presentation
After a charge correction, an airflow-related fault appears. Presentations:
- Coil frosts or freezes within a cycle that ran fine while undercharged.
- Suction pressure that came up after charging now drops again as airflow proves inadequate.
- High delta-T across the evaporator with correct subcool.
- Blower straining or ECM ramping to hold CFM that the duct or filter will not allow.
- The customer reporting the system was fine before, then worse after the charge fix.
Quick checks
- Re-confirm the charge is correct via subcool or superheat at the metering type. A correct charge is the precondition for trusting the airflow readings, because suction pressure responds to both.
- Measure total external static pressure across the air handler with a manometer at the supply and return sides of the cabinet. A high reading is the first sign the airflow fault was masked.
- Inspect the filter MERV and loading, the coil for dirt on both faces, and the return path for restriction.
- Confirm the blower speed tap or ECM profile is set for the design CFM, and that nobody dropped the speed during a prior visit.
- Check for closed registers, crushed or kinked flex, a sagging return belly, or a return that was always undersized for the system tonnage.
- Inspect the blower wheel for dirt loading; a caked wheel slips air and moves less CFM at the same RPM.
Isolation tree
Charge confirmed correct, coil now freezing? Airflow is too low to keep the coil above freezing at the now-restored capacity. The masked airflow fault has surfaced. Find the restriction.
External static pressure high? Locate the restriction: filter, coil, ductwork, or a closed damper. A high static with a correct charge confirms the second fault is airflow, not refrigerant.
Static normal but delta-T high across the coil? Blower CFM is low for the load. Check the speed tap or ECM setting and the blower wheel condition. A dirty wheel moves less air.
Filter and coil clean, static still high? The duct system itself is undersized or has a collapsed or disconnected run. This is a pre-existing distribution fault unmasked by the charge correction.
Airflow proves adequate after all? Re-examine the charge and metering device. If both charge and airflow check out, the freezing or low-suction symptom points to a metering or sensor fault, a third consideration. A TXV hunting or stuck, or a fixed orifice partly plugged, can mimic an airflow starve at the coil.
ECM blower ramping hard but CFM still short? The ECM is commanding more torque to hold its target against a static pressure higher than it was profiled for. The motor is reporting the duct restriction. A PSC blower in the same situation simply moves less air with no feedback, so the shortfall hides better and only the static reading reveals it.
Confirming diagnosis
- Subcool and superheat: lock the charge as correct first. Without this, airflow readings are unreliable because charge and airflow both move suction.
- Static and CFM: measure total external static and compute CFM from the blower table. Compare to the design CFM per ton. A shortfall confirms the airflow fault quantitatively.
- Delta-T: with a correct charge and the coil unfrozen, measure delta-T across the evaporator. A high delta-T at correct charge confirms low airflow; a normal delta-T clears airflow.
- Component isolation: swap or clean the suspect restriction (filter, wheel) and re-measure static to prove the source. A static drop after one change attributes the restriction to that component.
- Coil temperature: on a frosting complaint, watch the suction line temperature and the coil itself. A coil dropping below freezing at correct charge confirms airflow starvation rather than overcharge, since an overcharge would raise, not lower, the coil pressure.
Remediation
Treat this as two repairs, both legitimate. The charge correction was correct work; do not undo it. Then fix the airflow fault on its own merits: replace an over-restrictive filter with the correct MERV and face area, clean a loaded coil or blower wheel, restore the correct blower speed or ECM profile, or repair the duct restriction. Explain to the customer that the low charge had been hiding an airflow problem, that fixing the charge let the airflow problem show itself, and that both needed correction for the system to run right. Document each fault and its remedy separately so the work order reads as two findings, not one cause-and-effect blunder. Close by confirming a correct charge, in-range static pressure, proper delta-T, and a full cycle with no frosting.
