Ductless Multi-Zone System Design Reference
Why this reference exists
Ductless mini-splits (Mitsubishi, Fujitsu, Daikin, LG, Carrier) have moved from "add-on for one bedroom" to primary heating + cooling in many retrofit projects. Multi-zone systems (1 outdoor unit driving 2-8 indoor heads) handle a whole house without ductwork. Design mistakes are common + expensive - undersized outdoor unit, wrong indoor head capacity per room, line-set issues. This reference covers the working design framework.
When ductless wins
Strong fit:
- Older home, no existing ductwork
- Additions or rooms with different temperature needs
- Owner wants zoning (basement cool, master warm)
- Existing electric resistance heat to be replaced
- Energy-efficiency-driven retrofit
- Cold-climate heat pump (Hyper-Heat, XLTH variants)
Weak fit:
- Existing ducts already in place + serviceable
- Owner wants minimal indoor unit visibility (some prefer ceiling cassettes - pricier)
- Single open-floor-plan where one unit doesn't cover throw
Sizing per zone
ACCA Manual J load calculation per room is the gold standard. Quick estimating:
- Small bedroom (10x10): 6,000-9,000 BTU
- Master bedroom (12x14): 9,000-12,000 BTU
- Living room (16x20): 12,000-18,000 BTU
- Open kitchen + living: 18,000-24,000 BTU
- Bonus room over garage (poorly insulated): 12,000-15,000 BTU
- Mudroom / sunroom (lots of glass): 9,000-15,000 BTU
These are for moderate climate; add 20-30% for cold climate, 15-25% for hot climate.
Multi-zone matching
Outdoor unit selection:
Each manufacturer publishes outdoor unit + indoor unit compatibility matrices. Rules:
- Multi-zone outdoor sized to 65-80% of total nominal indoor capacity (multiple zones rarely run at peak simultaneously)
- 9k + 9k + 12k + 18k indoor = 48k total → 36k outdoor typical
- Outdoor capacity in heating mode at design temp must cover the simultaneously-active zones
If oversizing outdoor: short cycling + poor humidity control.
If undersizing: indoor heads can't deliver rated capacity.
Indoor head types
Wall-mount cassette (most common): mounted high on wall. installed. Quiet. Standard.
Ceiling cassette: mounted in ceiling, looks like commercial AC diffuser.. Premium look. Requires ceiling access.
Floor mount: mounted at floor like baseboard.. Good for rooms with limited wall space + tall ceilings.
Concealed ducted ("slim duct"): 1-3 short ducts run through ceiling to multiple grilles in nearby rooms.. Looks like central system. Each system covers 2-4 rooms.
Console: small floor unit.. Niche.
Most installs use wall-mount in main rooms + concealed ducted for bedroom suites.
Outdoor unit placement
- Solid pad (concrete or composite) on level ground
- 12-24" clearance from wall, 24" from other obstructions
- Off prevailing-wind side if possible
- Not under windows (sound transmission)
- Within manufacturer's max line-set length from indoor heads
- Drain for condensate (heat pump in cold climate produces lots of defrost water)
- Line-stand height 12-24" off ground in snow areas
- Not too close to bedroom walls (sound)
Line sets
Each indoor head connects to outdoor unit with refrigerant lines:
- Liquid line: 1/4" or 3/8" copper
- Suction line: 3/8" or 5/8" copper
- Both insulated
- Electrical: 14/4 SOOW power + communication cable
- Condensate: 5/8" PVC or proprietary tubing
Length limits:
- Single zone: typically 50 ft max equivalent length
- Multi-zone: 65-100 ft per branch
- 80 ft total system maximum typical
- Beyond limits: capacity derate + manufacturer charge tables
Plan line set routes during design - sometimes the path constrains head placement.
Electrical
Single-zone:
- 240V dedicated, 15-30A typical
- Disconnect at outdoor unit
Multi-zone:
- 240V dedicated, 30-60A typical depending on tonnage
- Disconnect at outdoor unit
Indoor head power:
- Multi-zone: outdoor unit feeds power + communication to each indoor head over the communication cable. Indoor heads NOT separately wired to panel.
- Single-zone: same model.
Installation procedure
Step 1: Mount indoor heads
- Verify wall stud location for mounting bracket (or solid plywood)
- Backplate level + screwed to studs
- Hole through wall for line set + drain + electrical (3" diameter typical)
- Pitch the drain slightly downward for gravity drain
Step 2: Run line sets
- Line set sleeve through wall hole
- Route line sets exterior or interior to outdoor unit location
- Hold conduit covers for exterior runs (cleaner look)
- Pre-flare or proprietary connection per manufacturer
Step 3: Connect at outdoor
- Pad + place outdoor unit
- Connect line sets to service valves (torque to manufacturer spec)
- Connect electrical
- Connect communication cable
Step 4: Evacuate + charge
- Connect manifold to service valves
- Vacuum to 500 microns
- Hold 30 minutes; verify vacuum holds (no leaks)
- Release factory charge (most outdoor units pre-charged for up to 25 ft line set per head)
- Add refrigerant if line set exceeds factory charge (per manufacturer chart)
- Verify subcooling + superheat per manual
Step 5: Commission
- Power up; verify communication between outdoor + each indoor
- Test heating + cooling + fan modes
- Verify remote controls + app pairing
- Brief customer on remote, app, filter cleaning, basic troubleshooting
IRA tax credit
Mini-split heat pumps qualify for 25C:
- Must meet ENERGY STAR Most Efficient OR utility-rebate-equivalent criteria
- Verify HSPF2 + SEER2 ratings against current ENERGY STAR list
Most premium variable-speed mini-splits qualify. Verify before quoting.
State + utility rebates often add.
Common pitfalls
- Outdoor over-sized: short cycles, poor humidity control
- Outdoor undersized: can't deliver rated indoor capacity simultaneously
- Indoor head undersized: room never reaches setpoint
- Indoor head oversized: short cycles
- Line set exceeds spec: capacity derate not accounted for in customer expectations
- Bedroom-adjacent outdoor unit: sound complaint
- No condensate plan: water on the floor
- Forgotten communication cable size: voltage drop on long runs
- No AHJ permit: insurance + warranty issues

For customers replacing baseboard electric heat: payback is 4-8 years on energy savings alone.
The most overlooked multi-zone design step is the per-zone load calculation. Quick-and-dirty sizing ("9k for bedroom, 12k for living room") works 60% of the time + fails 40%. Spend the 90 minutes on a proper Manual J before quoting; the 1 customer in 5 who needs different capacities than rule-of-thumb is the one who would have left a 1-star review.
