Condensate Line Clog Vs Overflow Switch Fault Decision Tree
Why this matters
Customer says "AC stopped working" and you arrive to find the indoor fan running but no compressor. The float switch on the condensate line is open. The question is what tripped it: real clog, sticky float, slope problem, or a mis-wired switch that's reading wrong. Each sorts differently and the fix is different. Skip the sort and you'll be back in three weeks when the line clogs again or the float stays stuck.
Symptom presentation
- Indoor air handler runs (fan, depending on thermostat setting).
- Outdoor unit not running.
- Float switch / safety switch is open and breaking 24 VAC to the Y signal.
- Sometimes accompanied by water in the secondary pan or on the floor near the air handler.
Quick checks (under 2 min)
Step 1: Locate the float switch. Three common types:
- Inline switch on the primary drain line, just after the trap.
- Pan switch sitting in the secondary (overflow) pan under the air handler.
- Switch in the secondary drain outlet on a vertical air handler.
Step 2: Lift the float manually. If the system fires up immediately and runs, the switch is doing its job and the system saw a real water event. Move to clog investigation.
Step 3: Check for water:
- Water in the primary pan = line clog or slope problem.
- Water in the secondary pan = primary drain failure or back-up.
- No water anywhere but switch still tripped = sticky float or wiring issue.
Step 4: Trace and disconnect the line from the trap to the outdoor termination. Look for the obvious: hose pinched against a stud, line buried under a rolled-up rug, line capped during a remodel.
Isolation tree
Branch 1: Real clog in the primary drain line. Most common cause. Biofilm and algae build up in the trap and the line over 1 to 3 seasons.
- Vacuum the line at the outdoor termination with a wet/dry vac. Catch and measure what comes out (a useful customer conversation later).
- If vacuuming doesn't pull through, find the cleanout tee on the line, open it, and flush with a 50/50 vinegar-and-water mix or a manufacturer-spec drain treatment. Do not use bleach long-term - it degrades plastic over time.
- Rod the line with a soft drain snake if biofilm is heavy.
- If the line is buried inside a wall and clogged at an unreachable point, the line gets opened and re-routed. Document as a separate scope.
Branch 2: Slope problem causing standing water. The line traps water in a low spot, biofilm grows there, and you have a clog magnet.
- 1/8 in. per ft minimum continuous downslope from the trap to termination per IMC 307.
- Re-hang with proper hangers (not zip ties, not duct tape) every 4 ft.
- Verify slope with a torpedo level laid along a 4 ft section.
Branch 3: Trap dry or trap missing. The primary drain trap on a negative-pressure air handler (most modern furnaces and air handlers) must hold water at all times. If dry, the trap can pull air through the line and back-pressure the pan, causing water to drip into the secondary.
- Verify trap design per OEM (most modern systems specify a P-trap with a vent on the downstream side).
- Fill the trap with water during installation and confirm the fan doesn't pull it dry.
- If trap is dry minutes after fill, the design is wrong; rebuild per OEM with proper height and venting.
Branch 4: Float switch sticky / stuck closed. Wet rags, slime, or a warped float in the chamber. The switch shows "open" (no continuity) even with no water.
- Pull the switch, inspect, clean.
- Manually cycle the float through full travel; should snap cleanly.
- If sticky after cleaning, replace switch (cheap insurance against an unresponsive safety).
Branch 5: Float switch wired wrong. The switch is wired in series with the Y signal. A miswire can result in:
- Switch wired into 24 VAC common instead of Y - shuts down the whole low-voltage system, not just cooling.
- Switch wired with normally-open contacts instead of normally-closed - never opens to interrupt cooling, no safety.
- Two switches in series with bad polarity or mismatched contact types. Verify wiring against the OEM diagram. Correct per typical installation: NC contacts, breaking Y between thermostat and outdoor contactor.
Branch 6: Coil iced and dumping water. The float trip is downstream of a real cooling problem. Ice forms on the coil during run, melts during fan-only, overwhelms the drain.
- Filter loaded, dirty coil, low charge, weak blower - separate decision tree on each.
- Fix the cause of the icing first; the condensate problem resolves on its own.
Branch 7: Secondary pan full from a clog upstream of primary. Some systems route the secondary independently to a separate termination. If the primary clogs and the secondary line is also restricted, water sits in the secondary pan and the secondary switch trips.
- Same clog logic applies to both lines.
- Verify the secondary actually drains; many installs cap the secondary or run it to nowhere.
Confirming the diagnosis
After clearing the clog and resetting the switch:
- Run the system for 30 minutes.
- Verify steady drip at the outdoor termination.
- Verify no water in the primary or secondary pans after 30 minutes of operation.
- Manually trip the float switch; verify outdoor unit shuts down within 2 seconds.
- Reset, confirm restart.
Repair / remediation
- Drain line clearing: vacuum, flush, rod as needed; document method on invoice.
- Trap rebuild to OEM spec: typical residential is a 2 in. or 3 in. PVC trap with a vent.
- Float switch: replacement parts are $15 to $30, install in 5 minutes; never re-use a sticky switch.
- Drain line re-pitch: 1/8 in. per ft, proper hangers.
- Customer-side: condensate line treatment tablets (zinc-based, slow-release). Sell as a maintenance package; include in annual tune-up.
Long-term prevention
Annual drain line treatment + flush during spring tune-up eliminates roughly 80% of in-season clog calls. Document on the invoice and sell the maintenance contract; the math works for both the customer and the contractor.
