Ornamental Aluminum vs Steel Fence Grade Comparison
Why this matters
Ornamental aluminum and ornamental steel fence look similar at the curb, but they are structurally different products at meaningfully different price points and with different lifecycle expectations. Specifying residential-grade aluminum on a pool-deck enclosure or industrial-grade steel on a flat suburban lot are both wrong choices; the first under-builds, the second over-builds and over-charges.
Grade systems by material
Aluminum (ASTM F2408 reference and most manufacturer catalogs):
- Residential: pickets 5/8 to 3/4 inch square, rails 1 by 1 inch, posts 2 by 2 inch, wall thickness around 0.060 to 0.080 inch
- Commercial: pickets 3/4 to 1 inch square, rails 1.25 by 1.25 inch, posts 2.5 by 2.5 inch, wall thickness 0.080 to 0.100 inch
- Industrial: pickets 1 inch square, rails 1.5 by 1.5 inch, posts 3 by 3 inch, wall thickness 0.100 to 0.125 inch
- Major brands: Ameristar Echelon Plus, Jerith, Specrail, Eastern Ornamental
Steel (ASTM F2589 reference and major-brand catalogs):
- Residential: pickets 1/2 inch square solid or 5/8 inch tube, similar rail and post sizes to aluminum residential
- Commercial: pickets 5/8 to 3/4 inch tube, heavier-wall rails and posts
- Industrial: pickets 3/4 to 1 inch tube, heavy posts (3 by 3 or 4 by 4 inch), 0.120 to 0.188 inch wall
- High-security: anti-ram, anti-climb spear-top, often with additional toppings; falls under FBC anti-ram standards (ASTM F2656)
Strength comparison at the same nominal size
Steel has roughly three times the modulus of elasticity of aluminum, so a 3/4 inch steel tube and a 3/4 inch aluminum tube have very different bending strength. To match a steel residential fence's bending stiffness, an aluminum fence typically needs to step up one grade. This shows up at the gate: a 5-foot wide gate that holds square in commercial steel will rack in residential aluminum.
For pickets, the difference is mostly cosmetic in residential applications because the wind load and lean load are small. For rails and posts (which carry the picket loads to the ground), the strength difference matters.
Corrosion behavior
Aluminum:
- Naturally forms an oxide layer that resists corrosion in most environments
- Powder-coated for color and additional protection
- Not subject to rust; can pit in saltwater environments without proper coating
- Coastal-rated aluminum (marine-grade) uses chromated pretreatment plus polyester or super-durable powder coat
Steel:
- Will rust without coating
- Galvanized-then-powder-coated is the standard ("E-Galv" or duplex coating)
- Even with proper coating, scratches start rust within years; touch-up paint is required maintenance
- Better in extreme cold (does not become brittle) than aluminum but worse in coastal salt spray
Where aluminum wins
- Coastal locations (salt spray)
- Pool enclosures (chlorine atmosphere)
- Locations where maintenance access is limited
- Areas where the customer wants zero rust risk
- Lighter sections for easier handling on remote sites
Where steel wins
- High-security perimeters (industrial sites, prisons, utilities)
- Locations requiring anti-ram or anti-climb (ASTM F2656)
- Tall fences (over 6 feet) where wind load on a long picket is significant
- Locations subject to vehicle impact (parking-lot perimeters)
- Customer wants the heaviest possible look
Pool-code compliance
Pool fences must meet 2021 IRC AG105.2 (residential pool barriers): minimum 48-inch height (60 inches in some jurisdictions), no climbable horizontal members within 45 inches of the bottom, picket openings not exceeding 4 inches at any point. Both aluminum and steel ornamental product lines have pool-code SKUs that meet these requirements; verify the specific style is listed as pool-code compliant.
Post setting
Aluminum:
- Set in concrete in a sleeve, or core-drill into existing concrete and grout in
- Direct-burial in concrete is allowed but the post bottom must be slightly above the bottom of the footing to avoid trapping water inside the hollow post
- Cap the post top to keep water out
Steel:
- Set in concrete, same details
- Strongly prefer to keep galvanized coating intact; cut ends should be cold-galv-spray treated before setting
Gate construction
Both materials use the same general gate construction patterns: welded-frame gate, hinges to a heavier gate post (see "gate-post sizing" article). Aluminum gates are lighter for the same span, which helps hinge selection.
Lifecycle expectation
- Powder-coated aluminum, properly installed: 25 to 40 years before significant color fade or coating failure
- Powder-coated galvanized steel: 25 to 35 years if coating is maintained; coating scratches start rust within 1 to 5 years in humid climates
- Bare hot-dip galvanized steel (industrial spec): 50+ years but unattractive
When to walk the customer up
A customer asking for a 4-foot tall residential aluminum fence around their flat suburban lot is well-served by the basic residential grade. A customer asking for a fence around a parking lot adjacent to vehicle traffic should be quoted commercial or industrial. Match the grade to the use, not to the lowest bid.
