Vermont Castings Defiant Refractory Baffle Replacement
Why this matters
The Vermont Castings Defiant is among the longest-running wood stoves in North America (in production since 1975, with major redesigns in 1992, 2005, and the current EPA 2020 Encore-platform Defiant). The refractory baffle (sometimes called the secondary combustion chamber roof or the upper firebox liner) is a high-wear consumable that fails on average every 5 to 8 years of moderate use. A senior sweep called for "the stove is not burning right" on a 2010-era Defiant will find a cracked baffle in roughly 1 out of 3 service calls. Replacing it correctly restores the stove to original burn quality; doing it wrong leaves the homeowner with a stove that smokes, leaks, or burns dirty. This article documents the baffle replacement procedure for the Defiant Encore (2005 to current platform).
Identifying the stove generation
Three Defiant generations matter for parts:
- Defiant Parlor Furnace (1975 to 1992): cast iron with no refractory; not addressed here
- Defiant Encore (1992 to 2007): catalytic, refractory upper liner part numbers 1303 and similar
- Defiant Encore (2007 to 2018): redesigned firebox, catalyst with refractory baffle part 1303-Series, fireback 1304
- Defiant 1975 Anniversary / NC (non-catalytic, 2014 to current EPA 2020 compliant): secondary burn tubes, ceramic blanket baffle 1610-Series
Read the data plate inside the lower right door for the model number. Confirm against the Vermont Castings parts catalog before ordering. Wrong-generation parts will not fit and are not refundable as used.
For this article, the procedure is for the Encore Defiant 2007-2018 catalytic platform with the cast-refractory baffle. The non-catalytic NC platform with ceramic blanket is similar but uses a flexible blanket rather than a rigid baffle.
When to replace
Symptoms that point to baffle failure:
- Visible cracking across the baffle face (look up into the firebox with a flashlight, door open, stove cold)
- Smoke spillage out the loading door when the bypass damper is closed
- Catalyst light-off temperature reached but no secondary burn visible
- Creosote glaze accumulating on the catalyst (caused by smoke routing around the cracked baffle instead of through the catalyst)
- Stove burning hotter than normal for the same wood load (gases bypassing combustion)
A baffle with hairline cracks but no through-cracks can sometimes run another season; one with through-cracks or visible chunks broken off must be replaced before next burn.
Parts and tools
Parts:
- Refractory baffle assembly (verify part number against current Vermont Castings parts catalog for the exact stove model and year)
- Refractory cement (Rutland 600F or equivalent high-temperature furnace cement)
- New gasket for catalyst access (if catalyst is removed)
- New door rope gasket (often replaced during the same service)
Tools:
- 1/2-inch socket set (cast iron bolts)
- Wire brush
- Soft flashlight or LED inspection light
- Cordless drill with 1/4-inch nut driver
- Vacuum with HEPA filter (cleaning out cracked baffle pieces)
- Safety glasses, N95 respirator, leather gloves (refractory is irritant)
Procedure
Step 1 - Cold stove confirmation. Verify the stove has been cold for a minimum 12 hours. Do not start this work on a stove that fired the previous night; residual catalyst heat can crack on rapid cooling and the refractory can crumble under hand pressure when warm.
Step 2 - Remove the catalyst. Open the bypass door. The catalyst sits in a frame above the baffle. Remove the catalyst cover plate (two bolts on most generations). Lift the catalyst out and set aside in a clean tray. Note orientation; the catalyst has a specific gas-flow direction marked on the case.
Step 3 - Inspect and document the baffle damage. Photograph the baffle from below before removing. Note crack patterns. If the customer has a future warranty concern with the replacement baffle, the original-damage photo establishes the failure mode.
Step 4 - Remove the failed baffle. The baffle sits in a cast-iron frame on the upper firebox walls. Most generations use four bolts at the corners. Loosen each bolt 1/4 turn at a time, alternating diagonals, to avoid cracking the cast frame from differential load. Lower the baffle straight down; the refractory is fragile and dropping it breaks it further.
Step 5 - Clean the seating surfaces. Wire-brush the cast-iron seating frame. Vacuum all refractory fragments out of the firebox. Inspect the seating frame for cracks; if the frame is cracked, the stove needs a fireback replacement before the baffle goes back.
Step 6 - Dry-fit the new baffle. Set the new baffle in place without mortar. Verify it sits flat on the frame with no rocking. Verify the bolt holes align. Lift back out.
Step 7 - Apply refractory cement. Run a 1/8-inch bead of Rutland 600F (or equivalent) refractory cement along the cast-iron seating ledge. Avoid over-application; excess cement squeezes into the firebox and burns out as flakes.
Step 8 - Set the baffle. Lower the baffle straight down onto the mortar bed. Press lightly to seat. Wipe excess cement from the firebox side with a damp rag.
Step 9 - Tighten bolts. Snug all four corner bolts in a diagonal alternating pattern, then torque to manufacturer spec (typically 8 to 12 ft-lb). Over-torquing cracks the refractory; under-torquing leaves a gap that smokes.
Step 10 - Replace catalyst. Set the catalyst back in the frame with the gas-flow arrow oriented correctly. Replace the catalyst cover gasket if it shows compression set. Bolt cover plate.
Step 11 - Cure fire. Per Vermont Castings recommendation, the first three fires after a refractory replacement are small (8 pounds of wood maximum), with the bypass open for at least the first 30 minutes of each fire, to cure the cement gradually. A full hot load on a fresh cement bed cracks the bed.
Post-replacement test
After the third cure fire, verify:
- No visible smoke spillage at the loading door with bypass closed
- Catalyst light-off (steel surface above the catalyst glows dull red at proper load and damper setting)
- No new cracks in the baffle on cool-down inspection
- Stove top temperature reaches normal cruise range (typical 450 to 600 F flue surface, varies by chimney)
Warranty
Vermont Castings warrants the baffle for 1 year on most current models. A baffle that fails within a year of replacement under normal use is covered; user error (overfiring) voids the warranty. Photograph the catalyst probe temperature log if the homeowner has one to document normal-fire conditions.
