Diagnosing Terra-Cotta Flue Tile Damage with Camera Inspection
Why this matters
Terra-cotta flue tile damage is the most common Level 2 inspection finding and the trigger for the largest single repair recommendation a chimney service makes (relining, partial rebuild, or full rebuild). Reading the camera footage correctly is the difference between recommending an unnecessary full reline and missing a real fire hazard. Most cracks are not equal: some require immediate response, some warrant monitoring, and some are cosmetic.
What you are looking at
ASTM C315 clay flue liner is a glazed-interior, refractory-clay tube nominally 24 inches long with various profiles (square, rectangular, round) sized to the appliance Btu output. The flue is assembled with cementitious mortar joints between tiles. The complete flue must:
- Maintain the gas-tight envelope so combustion products vent through the flue and not into the building
- Withstand normal flue temperatures (continuous service to ~1800 F per ASTM C315)
- Withstand chimney-fire temperature spikes without complete failure (though severe fires destroy clay tile)
- Resist condensate corrosion (sulfuric acid from oil-fired appliances, hydrochloric acid from chlorine-bearing fuels)
Defect catalog
The video reveals defects in eight major categories. Each has a distinct response.
1. Hairline cracks, single tile, no displacement
Appearance: Thin (less than 1/32 inch) crack in a single tile, typically vertical, not extending through the full tile thickness, no offset across the crack face.
Cause: Thermal cycling, mortar shrinkage, settlement.
Risk: Low. Hairline cracks in a single tile are not breaching the gas envelope and are not transmitting combustion gases out of the flue.
Recommendation: Document, photograph, monitor at next annual inspection. No immediate action.
2. Through-cracks, single tile, no displacement
Appearance: Crack visible from inside the tile that the camera light shines through, indicating breach of the full tile wall thickness. No offset across the crack faces.
Cause: Severe thermal cycle, single-event overheat (early-stage flue fire), seismic event.
Risk: Moderate. The breach allows combustion gases and CO to enter the chimney chase between the flue and the surround masonry. Depending on construction (chase ventilation, framing proximity), this can introduce CO into the building.
Recommendation: Level 2 follow-up to determine extent (single tile vs multiple). Relining recommended if multiple tiles affected or if a CO test shows envelope failure. Cement-and-cast pyrolisis repair (HeatShield CeCure or Smoktite Cerfractory products) can address a single isolated breach in some cases.
3. Displaced tile
Appearance: Tile offset across a mortar joint, with a step in the inside flue surface. The mortar at the joint is missing or visibly displaced.
Cause: Frost heave, settlement, severe chimney fire, original installation defect.
Risk: High. Displacement breaks the gas envelope at the joint and creates a turbulent point that catches creosote and combustion products. Flue draft is impaired.
Recommendation: Relining is the standard response. Partial repair of a single displaced tile is possible but rarely cost-effective compared to a stainless reline.
4. Spalled or flaked interior surface
Appearance: Glaze missing in patches with exposed unglazed clay beneath. Sometimes accompanied by orange or red discoloration where the underlying clay is exposed.
Cause: Repeated thermal shock, acid attack from condensate (often from a gas appliance vented into a flue sized for wood, where condensation accumulates), age (40+ year old flues commonly show spalling).
Risk: Moderate. Spalling does not immediately breach the envelope but reduces the tile's mechanical strength and resistance to future thermal cycles. A spalled flue is closer to a cracked or displaced flue with each successive heating season.
Recommendation: Plan for relining within 2 to 5 years depending on severity. Monitor annually. Address the root cause (right-size the flue, install a top-mount damper to reduce drafting cool air through the flue when not in use, etc.).
5. Missing mortar joints
Appearance: Gap visible between tiles where mortar should be. The crown or smoke chamber visible through the gap.
Cause: Original installation defect (mortar incompletely struck) or 50+ years of weathering.
Risk: High. Same as displaced tile: gas envelope breach plus draft turbulence.
Recommendation: Relining or a cast-in-place mortar coating system (HeatShield CeCure, ChimneySaver Surface Joint Repair). The choice depends on whether other defects co-exist; if multiple defect types are present, relining is more cost-effective than repairing each in place.
6. Heat-warped tile or melted glaze
Appearance: Tile shape distorted, glaze surface uneven or visibly remelted, sometimes with creosote partially fused into the glaze surface. Frequently accompanied by mortar joint failure adjacent to the heat-damaged tile.
Cause: Past chimney fire. Glaze melts above ~1900 F; tile distorts above ~2000 F.
Risk: Severe. Past chimney fire damage indicates the flue has already been beyond its design temperature. The same fire may have damaged adjacent tile or mortar that is not visible. Continued use risks recurrence with worsened structural condition.
Recommendation: Do not return appliance to service. Full Level 2 documentation with Level 3 follow-up if scope cannot be determined from camera alone. Relining is mandatory before re-use.
7. Crack between flues (in a multi-flue chimney)
Appearance: Light from an adjacent flue's camera visible in the suspect flue, or smoke from an adjacent flue test visible in the suspect flue.
Cause: Failure of the wythe (separating wall) between flues. Common in chimneys built before mid-20th-century code required 4-inch wythes.
Risk: Severe. Combustion gases from one appliance enter the other flue and can be drawn into the building if that flue serves a non-running appliance with an open damper. CO casualties have been traced to this defect type.
Recommendation: Stop using both flues until corrected. Relining of both flues with insulated stainless liner restores the separation. Some shops recommend chimney replacement when both flues are compromised because labor to reline two flues approaches rebuild cost.
8. Crown or shoulder cracks visible from below
Appearance: Camera at the top of the flue shows daylight through cracks in the crown or shoulders, or the camera sees the bottom side of a damaged crown cap.
