Isokern Modular Chimney Installation Procedure
Why this matters
Isokern is a pumice-aggregate modular chimney system manufactured by Earthcore Industries, used as a lightweight alternative to traditional brick-and-tile chimneys on residential and light commercial wood-burning, gas, and B-vent applications. The DM Series (residential) and Magnum Series (commercial and large fireplace) stack as pre-cast modules with a refractory mortar joint and a code-approved decorative chase wrap. Installation errors that look minor (a missed cleanout, a wrong damper setback, a misaligned smoke chamber) result in expensive teardown after the smoke test fails. A sweep called in to evaluate or extend an Isokern stack needs a working knowledge of the assembly sequence, the manufacturer-listed clearances, and where the system is and is not a code-compliant fix versus a traditional masonry chimney. This article maps the install procedure for a DM Series 36 residential wood-burning fireplace.
System overview
Isokern modules are made of pumice aggregate bound in a portland cement matrix. The pumice gives them low thermal conductivity (insulating) and low weight (a 24-inch flue module weighs roughly 90 pounds vs 300+ pounds for clay tile in masonry). The DM Series modules are designed for a 36-inch fireplace opening; the Magnum runs 42 to 60 inches.
Components per stack:
- Base hearth module (sets on the foundation slab)
- Firebox modules (typically 4 modules tall for a 36-inch DM)
- Smoke chamber module (corbeled to flue diameter)
- Damper plate and frame (manufacturer-supplied)
- Flue modules (stacked to the required height)
- Cleanout door at the base of the flue
- Top cap and rain hood
Total dry-assembly height to roof of an average single-story: 8 to 11 modules.
Foundation requirement
Per the Isokern installation manual, the foundation slab must be a minimum 12 inches thick, sized 6 inches larger than the footprint of the base hearth module in every horizontal direction. The slab requires a 28-day cure before module setting. Slab reinforcement: #4 rebar at 12-inch on-center each way for residential DM; #5 at 12-inch on-center for Magnum.
A common field failure is setting Isokern on an existing slab that was poured for a previous appliance with a shallower footing. Always verify the slab thickness with a core sample or a permit drawing before committing.
Hearth and firebox stacking
Set the base hearth module on a 3/8-inch bed of Isokern refractory mortar (cementitious, not standard portland mortar). Plumb the module both directions; the entire stack inherits this base alignment.
Stack the firebox modules with a 1/4-inch refractory mortar joint, struck flush at the inside face. The joint thickness matters: Isokern modules are designed to assemble with 1/4 inch; thicker joints raise the total height beyond the listed clearances; thinner joints leave gaps at the corner overlap.
After every two modules, dry-set the next two before final mortar to verify alignment. The smoke chamber transitions from the firebox cross-section to the flue diameter; the corbel angles are pre-cast into the module and cannot be field-modified.
Damper installation
The damper plate sits in the throat module, set on the manufactured shelf. The throat module is the single most error-prone setting in the entire stack. The damper handle direction must match the front face of the fireplace; reversing it makes the damper inaccessible from the firebox.
Verify the damper closes flush and seals at the perimeter. A 1/8-inch gap at the perimeter creates a permanent draft leak that causes cold-hearth syndrome on the first 30-degree morning.
Flue stacking and clearances
Stack flue modules above the smoke chamber, each on a 1/4-inch refractory mortar joint. Maintain 2-inch clearance to combustibles per NFPA 211 and the Isokern listing. The chase wall framing (the decorative cladding) must hold this 2-inch air gap on all four sides; do not pack the gap with insulation or wood blocking.
Height per NFPA 211 3-2-10 rule: the chimney top extends a minimum 3 feet above the highest point of penetration through the roof and 2 feet above any structure within a 10-foot horizontal radius.
For each flue penetration of a floor or roof, install the manufacturer-supplied firestop spacer (a steel plate that maintains the 2-inch gap). Do not improvise with sheet metal cut to size; the firestop is a tested assembly.
Cleanout door
The cleanout door installs at the base of the flue, accessible from outside the chase (typically a side wall of the chase enclosure on the exterior of the home, or in a finished basement). Place the cleanout 6 to 12 inches above the lowest flue point so debris settles into a reachable pocket above the door sill.
Without a cleanout, the future sweep cannot remove creosote and debris without dropping all the cleaning from the top. The manufacturer requires the cleanout in every install.
Top cap and rain hood
The Isokern top cap is a single pre-cast module with an integral spark arrestor mesh and rain shield. Set on a 1/4-inch mortar bed at the top flue module. The mesh meets NFPA 211 spark arrestor requirements (3/8-inch maximum opening, 5/8-inch nominal opening max for most jurisdictions).
A decorative crown or shroud can wrap the cap; the shroud must maintain 6-inch clearance to the mesh for free airflow.
Hearth extension
The hearth extension (the floor protection in front of the firebox) must extend 16 inches in front of the firebox opening and 8 inches beyond each side for fireboxes under 6 square feet (DM 36). For Magnum-sized openings over 6 square feet, the extension is 20 inches front and 12 inches sides. The extension is a non-combustible material with the listed thermal value.
A common field error: the homeowner installs hardwood flooring tight to the firebox face. The hearth extension cannot be a wood floor; it must be tile, stone, or other non-combustible per IRC R1003.
Smoke test before chase finish
After dry assembly and 28-day mortar cure, fire a small newspaper-and-kindling test fire and verify draft. The flame should pull cleanly up the flue; smoke should not roll out the throat. If the draft is sluggish, troubleshoot before the chase is closed: easier to fix damper alignment, throat module orientation, or top cap blockage with the chase open.
