The Visual Inspection: What to Actually Look At
Why this matters
The fastest diagnosis usually starts before you touch a meter. Most failures leave a mark you can see, and a trained eye catches in seconds what an hour of testing would eventually confirm. The problem is that "look at it" is not a skill until you know what you are looking for. This is the field-card for reading a job by sight: the specific marks that point at a cause.
Look for what does not belong
Start broad. Walk the whole assembly before you fixate on the part the customer named. You are scanning for anything out of place against a normal picture in your head.
- Color where there should be none. Discoloration, browning, or a rainbow heat tint says something got hot.
- Wet where it should be dry, or dry where it should be wet. A stain, a drip trail, a crust of dried residue, or a missing fluid film all tell a story.
- Movement marks. Shiny rub spots, fretting, or polished edges mean two things are touching that should not be.
- Missing material. Gaps, pits, flakes, or a thinned section where it used to be solid.
- New versus old. A clean part next to a filthy one, or fresh hardware on an old assembly, says someone was here before you.
Read the stains and trails
Liquids and residues are honest. They flow downhill and leave a record.
- Follow a drip trail up. The source is the highest wet point, not the puddle. Gravity moves the evidence away from the cause.
- Crust and residue mark a leak that comes and goes; the medium dries between events and builds a deposit. The deposit's color often names the medium.
- A clean streak through grime marks where something has been flowing or weeping recently.
- Mineral or scale buildup at a fitting points to a slow seep that evaporates.
Read color and heat tint
Heat leaves color, and color maps to temperature.
- Light browning or straw tint: moderate, repeated heating.
- Blue or purple heat tint on metal: real overheating, often at an electrical connection or a friction point.
- Black, charred, or melted: severe heat, frequently electrical, and a safety concern.
- Bleached or chalky plastic and insulation: long-term heat or UV exposure.
Tie the tint to a location. A blued terminal points at a loose or resistive connection. A scorched spot on a winding points at an electrical fault.
Read the mechanical wear
Surfaces in contact write down how they were loaded.
- Even, uniform wear: normal service life. Expected, not a fault by itself.
- Wear on one side only: misalignment, a bent shaft, or uneven loading.
- Galling, scoring, or gouges: lost lubrication or contamination between surfaces.
- Polished or glazed surfaces: slipping where there should be grip (a belt, a clutch, a drive surface).
- Cracks at corners and changes in section: fatigue from cycling stress.
Confirm before you conclude
Visual evidence is a strong lead, not a verdict. The mark tells you where and roughly what; it rarely proves the why on its own. A scorched terminal could be a loose connection, an undersized conductor, or a failing component pulling too much. Use the sight to aim your meter, then measure to confirm. The eye finds the suspect; the test convicts.
Build a habit and a record
- Same order every time. A fixed walk-around path means you stop skipping things.
- Photograph what you find. A before photo settles disputes and documents the condition you inherited.
- Compare against a known-good unit when you are unsure what normal looks like.
- Note the date code and prior-repair signs. Age and past work reshape the likely cause.
Common pitfalls
- Tunnel vision on the named part while the real evidence sits two feet away.
- Reading the puddle instead of tracing the drip to its source.
- Calling heat tint cosmetic when it is the symptom.
- Treating a visual lead as a final diagnosis without confirming.
