Discovering an Undocumented Modification Mid-Diagnosis

Why this matters

You are tracing a fault, everything matches the manual and the nameplate until it doesn't: a wire is landed somewhere it shouldn't be, a component is a different type or rating than spec, a bypass is jumpered in, or a control sequence has clearly been altered. There is no paperwork, no sticker, no note in the file. This moment changes the diagnosis, because now you are not just finding a fault, you are reverse-engineering someone else's decision with no way to ask them why they made it.

Recognize it before you misdiagnose around it

The danger of an undocumented modification is that it can look like a fault when it is actually intentional (a workaround for a problem you have not found yet), or it can look intentional when it is actually the fault itself (a prior failed repair, a shortcut, or a mistake). Signs you are looking at a modification rather than manufacturer configuration:

  • Wiring, fittings, or components that do not match the documented factory layout or the standard install pattern for that type of equipment.
  • Components with a rating or type inconsistent with what the rest of the system would call for.
  • Physical evidence of field work: non-factory splices, extra fittings, obviously hand-fabricated brackets or supports, tool marks inconsistent with factory assembly.
  • A control sequence or setting that does not match any documented default or common field configuration you recognize.

If you find any of these, stop and treat it as a distinct finding before you continue chasing the original symptom. Do not assume it's either the cause or a red herring until you have actually evaluated it.

Figure out what problem it was probably solving

An undocumented modification almost always exists because someone was solving a real problem, even if their solution was wrong, unsafe, or now the cause of a new problem. Before you decide what to do about it, form a theory of what it was for:

  • Does it bypass a specific safety or control device? If so, that device was likely failing, nuisance-tripping, or perceived as unnecessary, and understanding which matters for whether restoring it is straightforward or will just reintroduce a real problem.
  • Does it substitute a different component? The original part may have been unavailable, undersized for a subsequent load change, or simply what was on the truck that day.
  • Does it reroute something (wiring, piping, ductwork)? There may be a physical obstruction or access issue that forced the original installer's hand, one you may still be able to see evidence of.

Assess whether it's safe, adequate, or actively causing the fault

Once you understand the likely intent, evaluate the modification on its own merits, separate from your theory about who made it or why:

  • Is it currently safe? A bypassed safety device is the highest-priority finding regardless of whether it relates to today's complaint; see the safety-issue decision tree for that branch.
  • Is it adequate for the current load and configuration? A substitution that was fine for the original setup can become inadequate after a later change (added load, different fuel or supply, capacity increase) even if it wasn't the problem when installed.
  • Does it explain the symptom you were called for? Test this like any other hypothesis: does the modification's behavior correlate with when the symptom occurs, or is it unrelated to today's complaint and simply something you noticed along the way?

Document it regardless of what you decide to do

Whether you leave it, work around it, or recommend undoing it, write down what you found, where, and your assessment of its likely purpose and current condition, with photos. This protects you if the same issue resurfaces after you leave, gives the next tech a starting point instead of the same rediscovery process, and gives the customer an honest record of what is actually in their system versus what the documentation says should be there.
