Customer Modified System vs Original Spec Decision Tree
Why this matters
A system that has been modified by the homeowner, a prior contractor, or a handyman is one of the most common surprises on a service call, and the modification often does not get disclosed at the door. The system you are asked to diagnose is not the system the original equipment manufacturer shipped, and you may be on the hook for parts, labor, and liability you did not sign up for. The wrong call is to silently treat the modified system as if it were original and replace a failed part on a circuit that was never engineered to work the way it currently does. Field-service liability law and most professional standards (NEC, IFGC, IPC, NFPA, IRC) make the working contractor responsible for the configuration left behind, even if you did not create the underlying condition. This tree gives the protocol for identifying the modification, classifying its severity, and deciding whether to proceed, decline, or restore-to-spec before touching the failure.
Symptom presentation
Four common modification presentations. First, hidden wiring or piping changes: junction boxes covered by drywall, splices buried in walls, plumbing rerouted through finished spaces without access, refrigerant lines extended with non-rated couplers. Second, mixed-brand or mixed-vintage components: a thermostat from one OEM controlling equipment from another with no listed compatibility, parts from a discontinued line installed on current equipment, control boards reflashed with non-OEM firmware. Third, bypassed safeties: float switches jumpered, pressure switches bypassed, ground wires cut, GFCIs replaced with standard outlets, dampers locked open. Fourth, undersized infrastructure: a 200 amp service running 240 amp loads, a 1/2 inch gas line feeding equipment requiring 3/4 inch, a 14 gauge wire on a 20 amp circuit, a 3 inch flue feeding a 4 inch appliance. Each is a separate level of risk and each requires a separate response.
Quick checks at the door
Photograph the existing condition before opening any panels or covers. Inspect the visible system for the original equipment manufacturer documentation: nameplates, install date, original installer's sticker, the manufacturer install manual hung on the side or filed nearby. Compare the visible installation to the manufacturer install spec. Trace power, gas, water, and venting paths and verify they meet code for the load they carry. Look for bypassed safeties first; any jumpered float switch or pressure switch is an immediate hold-work signal. Ask the customer who has worked on the system and whether they made any of the changes themselves. The customer may not realize a relative or a previous handyman made a modification that affects the current symptom.
Isolation tree
Branch A bypassed safety device: any safety jumpered, removed, or defeated. Examples: condensate float switch shorted, pressure switch bypassed, GFCI replaced with regular receptacle, ground wire disconnected. Action is hold-work, document with photos, restore the safety as condition of doing any further work. Non-negotiable. Branch B incompatible component substitution: a part from a different OEM line installed where compatibility is not documented (non-OEM control board, aftermarket compressor on an OEM condenser, unrated coupling on a refrigerant line). Action is identify the installed parts, determine compatibility, and if incompatible communicate that the system requires return to spec or accept the modified condition with a signed disclaimer. Most OEM warranties are voided by non-OEM parts. Branch C code violation that contributed to the failure: an undersized circuit that burns the equipment, a flue that backdrafts because undersized, a return-air opening creating negative pressure. Action is identify the violated code section and refuse to put the system back into service in violation; repair scope expands to include correction. Branch D code violation unrelated to the failure: a wire splice in a wall not the cause of the call but visible. In electrical, NEC 110.7 makes you responsible for what you leave behind, so it needs an accessible box or you refuse work. Discuss with the customer. Branch E modification with no current code or safety issue: a stylistic change (mismatched but compatible parts, an extension that meets code). Document, proceed.
Confirming diagnosis
A modification is confirmed when the visible installation differs from what the original install manual specifies, or when the present condition differs from a documented prior service visit. Safety bypass is confirmed by visual inspection of the safety device. Component compatibility is confirmed by consulting OEM service literature or by calling tech support for either manufacturer. Code compliance is confirmed by referencing the applicable code section (NEC 240, IFGC 410, IPC 605, IRC R403, etc.) and verifying the installed condition meets it.
Remediation
Bypassed safety: do not put the system back into service. Either restore the safety as part of the current visit (priced and approved) or shut the equipment down, communicate in writing to the homeowner, and leave the system non-operational. Document the action. Incompatible component: present the customer the options: (1) return to OEM-compatible parts at customer cost, (2) accept the modified condition with a signed disclaimer waiving warranty, (3) replace the failed system. Code violation contributing to failure: identify, price the correction as part of the repair, refuse to put the system back in service without correction. Code violation unrelated to the call: document, inform the customer in writing, defer to a future visit unless required by the current scope of work. No-issue modification: proceed with the call.
Putting a system back into service with a bypassed safety device shifts liability to you the moment the customer signs the invoice. A condensate float that you knew was jumpered and an attic full of water 90 days later is your liability, regardless of who jumpered the float originally. Document the find, restore the safety or refuse the work, and never tap the resume button with a defeated safety.
