Screen Rescreen Vs Replace Vs New Frame Decision Tree
Why this matters
Screen work is the most underpriced handyman service in residential. A single torn screen looks trivial; a 14-window house with 18-year-old mesh, brittle splines, and bent frames is a full day. The decision is rescreen the existing frame, replace mesh and possibly spline, or build a new frame from extrusion stock. Bringing the wrong supplies (only fiberglass when the customer wants pet-resistant, or 7mm spline when the frame uses 5.5mm) is the most common reason a tech rolls back without finishing.
Symptom presentation
Three failure modes dominate. Mesh failure: holes, tears, dry rot, or fading. Spline failure: brittle, missing, falling out, or wrong diameter. Frame failure: corner key broken, frame bent, frame corroded (common at the bottom rail on south-facing windows), or frame cut for a screen size that no longer matches the window. Diagnose all three on every screen before quoting; a customer who agreed to "rescreen 4 windows" did not agree to "rebuild 4 frames." Inspect the corner keys: aluminum extrusions assemble with plastic keys (Phifer, Saint-Gobain, ADFORS; not interchangeable). Andersen, Pella, Marvin use proprietary corners; in that case order the screen as a complete assembly.
Quick checks
Measure spline diameter. Pull a 4 inch sample of spline out of the worst corner and compare against a spline gauge or against new spline samples from your kit (4.5mm, 5mm, 5.5mm, 6mm, 7mm, 8mm are the common sizes). The new spline must match within 0.5mm or the mesh will not hold. Reusing old spline almost never works - it has compressed and lost shape. Plan to replace spline on every job.
Measure the frame channel depth. A standard residential aluminum screen frame has a 1/4 inch deep spline channel. Patio door screens and large window screens often use a 5/16 inch or 3/8 inch channel. The spline size and the channel size must match - 7mm spline in a 5.5mm channel will tear out; 5mm spline in a 7mm channel will fall out.
Identify mesh type. Fiberglass (matte, slightly soft, gray or charcoal) is the standard. Aluminum mesh (silver, stiffer, common in mid-century homes) is durable but conducts heat and dents. Pet-resistant mesh (vinyl-coated polyester, very stiff, requires larger spline) is a different installation than fiberglass. Solar mesh (Phifer SunTex 80 or 90, dark) reduces heat gain and is a premium upcharge product. Choose the mesh the customer wants and confirm before ordering.
Isolation tree
Step 1: Mesh damaged, frame and spline intact. Rescreen. Pull old spline, peel out old mesh, lay new mesh over the frame with 1 inch overhang on each side, run spline tool into the channel pressing the spline (and the mesh under it) into place, work from one corner around the perimeter, trim excess mesh with a sharp utility knife (new blade, every screen, no exceptions - a dull blade snags and tears mesh). Verify mesh tension by pressing the middle - it should give 1/4 inch and spring back, not bow loosely.
Step 2: Mesh and spline failed, frame intact. Same as Step 1 but bring fresh spline matched to the channel size. This is the most common scope.
Step 3: Frame corner failed, rest of frame intact. Pull the screen completely, separate the corners by removing keys, replace the bent rail with a new extrusion cut to match. Phifer, Saint-Gobain, and ADFORS sell screen frame extrusion in 8 foot stock; cut to length with a hacksaw or chop saw and a fine-tooth blade for aluminum (10 TPI minimum). Insert new corner key, reassemble, rescreen.
Step 4: Frame bent, twisted, or corroded along multiple rails. Build a new frame. Take precise dimensions from the existing screen track in the window (not from the old frame - the old frame may have been wrong dimensions for years). Build from extrusion stock, install keys, screen with the customer's preferred mesh.
Step 5: Window from a major manufacturer (Andersen, Pella, Marvin, Milgard) with proprietary corners or attachment mechanism. Order replacement screen assembly direct from the manufacturer using the window serial number stamped on the window jamb or sash. Generic frames will not fit these windows correctly and the customer will be unhappy. Lead times: Andersen 2 to 4 weeks, Pella 3 to 6 weeks, Marvin 4 to 8 weeks, Milgard 2 to 3 weeks. Communicate the timeline before quoting.
Confirming diagnosis
Tension test. After installing new mesh, press the center with two fingers. A correctly tensioned screen gives 1/4 to 3/8 inch and returns. Over-tightened is rigid and warps the frame inward. Under-tightened sags now and bows under wind load. Spline seating test. The spline should be flush with or 1/64 inch below the frame edge - not standing proud. Proud spline pops out when the screen is removed from the track. Frame square test. Set the screen on a flat surface; all four corners should touch. Pet-mesh selection: if the customer has a dog or cat and reports claw damage, fiberglass will fail again. Phifer Pet Screen, ADFORS PetScreen, or stainless steel mesh handle pets and should be quoted as an option.
Remediation by scope
Rescreen scope: 15 to 25 minutes per standard double-hung screen once you have the mesh, spline, and tool roll on the truck. Bring two splines sizes on the truck minimum (5.5mm and 7mm cover most residential), a 30-yard fiberglass mesh roll, and a 25-yard pet-resistant roll for the upcharge offer.
Frame rail replacement: add 30 to 45 minutes per frame. Carry 8 foot extrusion stock in your van for the most common channel size; corner keys live in a small parts box. Confirm extrusion finish (mill, white, bronze, black) matches the customer's window trim before cutting.
Full frame build: 45 to 75 minutes per frame, plus rescreen time. Use only when the existing frame is unrecoverable. Always confirm measurements against the window track, not against the old frame.
Manufacturer screen order: out of scope for same-day completion. Quote the screen as a parts-and-install line item with the manufacturer's lead time clearly stated. Collect a deposit covering the parts cost; customers cancel screen orders and you do not want to eat the unit cost on a special-order frame.
Solar mesh upcharge: Phifer SunTex 80 blocks about 80 percent of solar heat gain; SunTex 90 blocks 90 percent. South and west facing windows are the customer's heat-gain pain points. Offer solar mesh by exposure, not by request, and you will close a higher attach rate.
