Which Check First Fuel vs Battery vs Controller On No-Start Callback Sequencing Decision Tree
Why this matters
A no-start callback wastes the most time when the tech checks subsystems in the wrong order. The single most common standby-generator no-start cause is the battery, not the engine, yet techs often pull fuel lines first. Correct sequencing follows the start chain: the controller must command a start, the battery must crank the engine, and fuel plus ignition/compression must let it fire and run. By observing one thing first, whether the engine cranks at all, you split the entire problem space in half before pulling a single component. This tree orders the checks so each step rules out a whole class of fault.
Symptom presentation
- No crank, no engine motion: battery, starter, controller start command, or a safety lockout. Fuel is irrelevant if it never cranks.
- Cranks slowly or labors then quits: weak battery or bad connections/starter.
- Cranks normally but never fires: fuel, ignition (spark units), or air/compression; the electrical start path is fine.
- Fires then dies (runs a few seconds and quits): fuel delivery, a protective shutdown (oil pressure, overspeed), or a regulator/choke issue.
- Nothing at all, no controller response: controller power, control fuse, or it is in OFF/locked-out.
Quick checks
- Confirm the controller is in AUTO/READY (not OFF, not in a fault lockout) and read the event/fault log. A controller in OFF or latched on a fault will never crank.
- Measure battery voltage at rest and during a crank attempt. A battery that reads acceptable at rest but collapses under crank load is the classic culprit.
- Inspect battery terminals and cables for corrosion/looseness; clean, tight connections are prerequisite to any crank diagnosis.
- Confirm the fuel source is on (valve open, propane/natural gas supply present, diesel tank not empty or air-locked) only after establishing the engine cranks.
Isolation tree
Step 1: Does the engine crank when start is commanded? This is the master branch. Observe a crank attempt.
- No crank: go to Step 2 (electrical/command branch). Do not touch fuel yet.
- Cranks but will not fire: go to Step 4 (fuel/ignition branch).
- No controller response at all: go to Step 3.
Step 2 (no-crank branch): Battery, connections, starter, or lockout.
- Load-test the battery and measure cranking voltage. A collapsing battery or corroded/loose cables are the top causes; clean/charge/replace and re-attempt.
- If the battery is strong and connections are good but the starter does not engage, check the starter solenoid, starter, and the start-command signal reaching the starter.
- Check for a safety lockout that inhibits crank (low oil pressure switch wired to inhibit, emergency-stop engaged, or a fault requiring reset). Clear the lockout and retry.
Step 3 (no controller response): Control power. Verify the controller is powered: battery feed to the controller, control fuses, and the OFF/AUTO selector. A blown control fuse or a controller in OFF mimics a total no-start. Restore control power, then return to Step 1.
Step 4 (cranks-no-fire branch): Fuel, ignition, compression. Now fuel matters because the start electrical path is proven.
- Confirm fuel supply: valve open, gas pressure within spec at the regulator, diesel not air-locked or filter-clogged; prime/bleed as needed.
- For spark-ignition units, confirm spark; for gas units, confirm the gas valve energizes on crank.
- If fuel and spark are present but it still will not fire, suspect compression or timing, which is a deeper engine diagnosis.
Step 5 (fires-then-dies): Sustaining run. If it starts then quits, check fuel delivery under load (regulator lockup, partial clog), the choke/mixture, and protective shutdowns (oil pressure, overspeed, high temperature) firing seconds after start. The controller log timestamps the shutdown cause.
Confirming diagnosis
- Battery/connection confirmed when cranking voltage collapses or cleaning/charging/replacing restores normal crank and start.
- Control power confirmed when restoring a fuse or AUTO selector brings the controller and crank back.
- Fuel confirmed when the engine cranks strongly, has spark/valve actuation, and starts after restoring fuel supply or clearing a clog/air lock.
- Protective shutdown confirmed when it starts and the log shows an oil/temp/overspeed shutdown ending the run.
Remediation
- Replace or recharge a failed battery; clean and torque cables; replace a bad starter/solenoid.
- Restore control power: replace control fuses, set AUTO, clear E-stop and latched faults.
- Restore fuel: open valves, correct gas pressure, replace clogged filters, bleed diesel air locks, confirm the gas solenoid energizes.
- Address protective shutdowns at root cause (oil level/pressure, cooling, governor/overspeed) before returning to AUTO.
- Always finish by leaving the unit in AUTO and verifying a clean start and run.
Engine exhaust contains carbon monoxide; never crank or run the unit in or near an enclosed space, and confirm exhaust routing is clear before extended run testing. Fuel work on gas units risks leaks and ignition; verify supply is shut and ventilated before opening fuel connections. Lock out the start circuit (controller OFF, battery disconnected) before any hands-on engine work so it cannot crank on you.
