Generator Runtime Issues Diagnostic
Overview
Generator runs but has issues - runs rough, drops load, surges, won't reach full power. Different from "won't start"; engine works but performance is impaired.
Symptom branching
Symptom 1: Generator surges (rises + falls in RPM)
Cause 1: Governor problem
- Fuel-air mixture adjustment broken
- Mechanical governor stuck or worn
Fix:
- Inspect governor linkage
- Adjust governor per manual
- Replace if mechanically damaged
Cause 2: Fuel pressure inconsistent
- Pressure regulator marginal
- Fuel line restriction (intermittent)
Fix:
- Check fuel pressure at full load
- Replace regulator if worn
- Inspect lines for kinks
Cause 3: Engine compression issue
- One cylinder weak
- Misfiring
Fix:
- Compression test on each cylinder
- Address worn rings / valves
Symptom 2: Generator loses power under load
Cause 1: Fuel starvation under load
- Pressure adequate at idle, drops at full load
- Common: undersized gas line OR weak supply pressure
Fix:
- Pressure-test at full load (not just idle)
- Upsize gas line if needed
- Verify supply pressure adequate
Cause 2: Worn voltage regulator
- Voltage drops under load
- Multimeter shows voltage drop > 5%
Fix:
- Replace voltage regulator (typically part)
Cause 3: Stator / rotor wear
- Generator internal windings degraded
- Less common; expensive repair
Fix:
- Test stator output independent of regulator
- Replace stator if degraded (often makes generator replacement cheaper)
Symptom 3: Generator runs hot
Cause 1: Overload
- Generator running at > 100% capacity
- Cooling system can't keep up
Fix:
- Reduce load OR upsize generator
- Verify customer's loads vs generator capacity
Cause 2: Cooling system issue
For liquid-cooled:
- Coolant low
- Radiator blocked (debris)
- Water pump weak
- Thermostat stuck closed
For air-cooled:
- Intake/exhaust blocked
- Fan damaged
Fix:
- Service cooling system per manual
- Clean radiator/intake
- Replace failed components
Cause 3: Ambient temperature
- Generator in enclosed area
- High summer heat
- Lack of ventilation
Fix:
- Improve ventilation
- Add cooling fans
- Move generator if necessary
Symptom 4: Generator shuts down mid-run
Cause 1: Overheating + automatic shutdown
- Cooling failure
- Engine protection kicks in
Fix: address cooling issue
Cause 2: Low oil pressure
- Oil level dropping during run
- Could be leak or consumption
Fix:
- Check oil level + look for leak
- Replace gasket / seals if leaking
- Replace if engine internal wear (more major)
Cause 3: Fuel exhausted (portable on gas)
- Tank empty
Fix: refuel
Cause 4: ATS sensed utility return
- Utility flickered back on for moment
- Generator shut down per programmed delay
Fix: this is normal; verify ATS programming
- Increase return delay if utility unstable (10-30 min)
Cause 5: Sensor fault
- Bad temperature or pressure sensor
- Triggers shutdown when no actual issue
Fix: test sensors; replace faulty
Symptom 5: Generator won't reach full output
Cause 1: Fuel pressure low under load
- Same as Symptom 2 cause 1
Cause 2: Voltage regulator faulty
- Same as Symptom 2 cause 2
Cause 3: Engine speed too low
- Should be 1800 or 3600 RPM (depending on model + frequency)
- Low speed = low frequency = low voltage
Fix:
- Tach measurement
- Adjust governor
Cause 4: Air intake restricted
- Filter clogged
- Foreign object
Fix: replace filter; clear obstruction
Symptom 6: Voltage too high or too low
Cause 1: Voltage regulator
- Same as Symptom 2 cause 2
Cause 2: Loose ATS connection
- Resistance creates voltage drop
- Or arcing
Fix: tighten connections; thermal-image to find hot spots
Cause 3: Generator-side breaker damaged
- Replace breaker
Symptom 7: Surging voltage / unsteady frequency
Cause 1: Governor instability
- Same as Symptom 1 cause 1
Cause 2: Load varying
- HVAC compressor cycling
- Refrigerator cycling
- Customer has heavy varying load
Some surge is normal under varying load; severe surge is the problem.
Symptom 8: Excessive smoke / emissions
Black smoke (rich fuel mixture):
- Carburetor clogged (gas/propane portables)
- Fuel pressure too high
- Air filter clogged
Fix: clean or replace as appropriate.
White smoke (water vapor or oil):
- Cold start (normal)
- Internal coolant leak (head gasket)
- Burning oil (worn rings, valves)
Fix: warm engine; if persistent, internal repair.
Blue smoke (oil burning):
- Worn rings, valves, or oil leaking into combustion
Fix: internal engine repair.
Symptom 9: Generator vibrates excessively
Cause 1: Loose mounting
- Bolts to pad loose
Fix: torque mounting bolts.
Cause 2: Engine imbalance
- Pulley loose
- Damaged crankshaft
Fix: inspect rotating parts; repair as needed.
Cause 3: Foundation settling
- Pad cracked or shifted
Fix: check pad; repair or reset generator.
Diagnostic test sequence
For any runtime issue:
- Observe during normal operation (or simulated outage)
- Document voltage, frequency, RPM, current
- Listen + watch for variations
- Run under load (if customer-load only varies, simulate with test load if possible)
- Isolate: alternator, engine, fuel, control system
- Test each component systematically

- Diagnose enough to provide bridge solution
- If repair > 1 hour: portable generator rental option
- Customer satisfaction during outage = future business
- Document for follow-up complete diagnosis when power restored
The most underappreciated runtime issue: GAS LINE UNDERSIZED. Generator runs fine at idle, but starves under load. Most installers verify pressure at idle + skip verification at full load. Always test pressure with generator at full load + significant other gas loads running (furnace + water heater + range). Pressure drop of >50% means upsize the gas line - non-negotiable for reliable performance.
