Cold Weather Startup Failure Decision Tree
Why this matters
Cold-weather no-start calls spike below 20 deg F and dominate the schedule below 0 deg F. Half the calls are wrong-fuel-for-the-temperature (LP vaporization collapse, diesel gelling), a quarter are battery-and-cranking-system, and the rest are block heater, oil viscosity, and controller logic. Wrong diagnosis means the customer is without power through the next storm. This decision tree gets the failure mode identified in the first hour on site so the right parts get ordered before the second visit.
Step 1 - Confirm symptom precisely
Three distinct failure signatures, do not conflate them:
- Cranks at normal speed, will not fire. Fuel or ignition.
- Cranks slowly or barely cranks. Battery, starter, cables, or oil viscosity.
- Fires, runs briefly, dies. Fuel delivery falling off after initial demand.
- Will not crank at all, no relay click. Starter solenoid, battery dead, controller logic, or kill switch.
Ask the customer to describe the sound. "Rrr-rrr-rrr no fire" is A. "Rrr.... rrr.... rrr...." labored is B. "Vroom-vroom-dies" is C. "Click, nothing" is D.
Step 2A path - cranks but will not fire
LP fuel: at ambient temps below -20 deg F propane vapor pressure drops below the regulator's first-stage cutoff (typically 10 psi). Liquid-withdrawal tanks help; vapor-withdrawal does not. Check tank percentage - propane below 30 percent fill at cold ambient cannot keep up with engine demand. Recommend liquid withdrawal conversion or a larger tank if this is recurring.
NG fuel: utility pressure at the meter sometimes drops in cold snaps when neighborhood draw spikes. Verify the customer's house pressure at the unit's inlet with a manometer - should read 7 in WC minimum at no-load and not drop below 5 in WC under cranking. If the inlet is starving, the fix is upstream of the generator (utility regulator or service-line size) and the customer needs to call the gas utility.
Diesel fuel: gelling at temperatures below the fuel's cold filter plugging point (CFPP). Number 2 diesel CFPP is typically 14 deg F without additive. If the unit will not crank-and-fire at ambient below 20 deg F, pull the primary fuel filter, warm it indoors for 20 minutes, and try again. If it starts after warming, the fuel is gelled and needs anti-gel additive or a switch to winter-blend Number 1 / Number 2 mix.
Ignition (spark engines): pull a plug, ground it to the head, crank. Visible blue spark at ambient temps means the magneto and coil are fine. No spark, weak yellow spark, or spark on one cylinder only on a V-twin means ignition module, coil, or kill-circuit fault. The Generac/Briggs kill switch routes through the low-oil-pressure shutdown - a sticking oil pressure switch at cold start can ground the ignition.
Step 2B path - cranks slowly
Battery test first. With a digital battery analyzer (Midtronics or equivalent), measure CCA (cold cranking amps) and compare to nameplate. Below 70 percent of rated CCA the battery is the cause regardless of voltage. A 12 V battery that reads 12.6 V open-circuit can still fail under load at 0 deg F because lead-acid CCA drops roughly 35 percent at 0 deg F vs 80 deg F.
If the battery passes, measure voltage at the starter solenoid terminal during cranking. Anything below 9.5 V during crank means voltage drop in the cable run - corroded ring terminal at the starter, undersized cable (3/0 minimum for a 14 kW or larger unit at 20 ft run), or a loose battery ground to the engine block.
Oil viscosity: 15W-40 conventional below 0 deg F is too thick to crank reliably without a block heater. If the unit runs 15W-40 and the customer reports failures only below 10 deg F, recommend a switch to 5W-40 synthetic and a block heater. Kohler, Cummins, and Generac all approve synthetic at extended viscosity ranges; check the OEM manual for the unit's specific approval.
Step 2C path - fires and dies
This is the fuel-after-demand pattern. Two main causes:
LP regulator first-stage freeze. Liquid propane flashing across the regulator orifice produces refrigeration; in below-20 deg F ambient the regulator body ices over and chokes off downstream pressure within 30 seconds of demand. Look for visible frost on the regulator. Solution is a regulator heat-tape (UL listed) or a two-stage regulator with the first stage at the tank and the second stage at the unit.
Diesel fuel filter partial-plug. Initial fuel from the lines and filter element is enough for 30 seconds; once the filter media saturates the gelled wax it chokes. Pull the filter, drain water from the water-separator bowl, install a fresh filter, dose the tank with Power Service or equivalent diesel anti-gel.
Step 2D path - no crank, no click
Verify 12 V at the battery posts. Below 10 V, charge and test - dead battery from chronic block heater failure is common (block heater off means the engine cold-soaks, charge maintenance current can't keep up).
If battery is good, measure voltage at the starter solenoid S terminal during crank command. No voltage at S means controller is not closing the start relay - check the controller's fault log for E-codes that mask the start request (oil pressure switch open at cold start is a known false trigger on Generac Evo controllers when oil is cold and thick).
Verify the kill switch / E-stop is not engaged. Verify the controller is in MANUAL or AUTO, not OFF. Verify the wire from controller to starter solenoid has continuity end-to-end.
Step 3 - Block heater verification
A working block heater holds coolant in the 100 to 120 deg F range regardless of ambient. Touch test is unreliable below 20 deg F because the surrounding metal is cold.
Pull the heater leads at the unit junction box, measure resistance to ground. Open = heater element failed. Short = heater shorted. Then measure resistance across the heater terminals - typical 750 W heater on 120 V reads 19 ohms (V squared over P). Read substantially higher = element is failing.
Verify the customer's outlet feeding the heater is live. Half of all "block heater dead" calls are GFCI-tripped outlets that the customer never noticed.
Step 4 - Once running, validate
After the unit starts, let it warm up under no-load for 5 minutes, then run a 30-minute exercise at 30 percent load minimum if a load bank is on hand. Monitor:
- Coolant temp climbs to 180 deg F or controller setpoint
- Oil pressure 30+ psi at operating temp
- No smoke from stack after first 2 minutes
- AVR holds 240 V plus or minus 2 V under no-load and load
- Frequency stays within 59.8 to 60.2 Hz
Document fault log cleared, parts replaced, and the corrective recommendation (battery replacement, block heater repair, fuel additive program, regulator heat-tape install) on the customer file.
