Garage Door Panel Replacement
Why this matters
Panel replacement is the most-common cosmetic + dent-repair work in residential garage door service. Single panel. Multi-panel. The job is fast for a trained tech (60 - 120 minutes), high margin, + visible to customers who'll refer the next neighbor with the same damage. The risk: ordering the wrong panel, hitting a torsion spring mid-replacement, OR damaging the section above.
When to replace vs repair
Replace the panel when:
- Dent deeper than 1 inch
- Multiple dents on one panel
- Cracked face skin (sandwich-construction door)
- Broken hinge mount tabs
- Rust through (steel doors)
- Customer hit by vehicle damage
Repair the panel when:
- Surface dent <1 inch (paintless dent removal works on steel; not on aluminum)
- Minor cosmetic scratches (touch-up paint)
- Single broken hinge (replace hinge, not panel)
If panels are 8+ years old, color-matching new panels to old is often impossible - fade + UV change. Quote may need to extend to whole-door painting OR adjacent panel replacement to blend.
Door identification before ordering
Wrong panel = wrong color, wrong size, wrong texture. Confirm:
Manufacturer + model
- Look for label on inside of door (usually top or bottom panel) OR on door tracks
- Common brands: Clopay, Wayne Dalton, Amarr, CHI, Raynor
- Note manufacturer model + series + color name
Door specs
- Section height (typically 18", 21", 24")
- Door width (8 ft, 9 ft, 10 ft, 12 ft, 16 ft, 18 ft most common)
- Number of sections (typically 4 for standard 7-foot doors; 5 for 8-foot doors)
- Texture: smooth, stucco, wood-grain
- Color: white, almond, sandstone, brown, custom
- Window inserts (yes / no; which panel)
Construction
- Single layer steel (basic, lightest)
- Double-layer steel with insulation (mid-grade; sandwich construction)
- Triple-layer steel + insulation (premium; quietest + most R-value)
- Aluminum (modern + commercial)
- Wood + composite (specialty)
Take photos + measurements to the customer record. Order through the manufacturer dealer; 5 - 15 day lead time typical.
Tools
- Step ladder (6 ft minimum)
- Cordless drill + bit set
- 7/16" + 9/16" sockets + ratchet
- Pliers (linesman + needlenose)
- Tin snips (for cutting reinforcement strut if needed)
- Hammer + flat pry bar
- Marker
- Safety glasses + gloves
Helper for sections above bottom panel - door panels weigh 50 - 120 lbs each + are awkward.
Procedure (single-panel replacement, mid-door section)
Step 1: Secure the door
- Close the door fully
- Disconnect opener: pull manual release cord
- Clamp a vise grip on each side of the track BELOW the lowest roller in the door above the panel being replaced - this prevents the door from rolling down once disassembled
Step 2: Remove top + bottom roller hinges (if not top or bottom panel)
- Identify the section to be replaced + the hinges connecting it to panels above + below
- Loosen ALL hinge bolts on the section above + below
- Note position of each hinge for reinstall (typically labeled 1, 2, 3 from center hinge outward)
Step 3: Disconnect rollers from track
- Remove rollers from BOTH sides of the section
- Method: angle roller stem out of track at horizontal radius OR remove roller hinge bracket from panel
Step 4: Remove the damaged panel
- With helper supporting, lift the panel out
- The panel slides out from between the panel above + below
- Be careful of struts / reinforcing bars - they need to transfer to the new panel
Step 5: Inspect transfer hardware
- Hinges: condition + match to new panel's hinge mount pattern
- Reinforcement strut (if present on wide doors): often horizontal across the back of one or two panels
- Lock bar / cable mounts (if applicable)
- End caps + decorative hardware
If hinges are damaged or rusted, replace with new - this is a part + 10 minutes of labor; doing it now saves a callback.
Step 6: Install the new panel
- Verify orientation (top edge UP - some panels have asymmetric weather seals or labels)
- With helper, lift into place between panels above + below
- Align hinge holes with panel above + below
- Bolt the hinges loosely; don't tighten until rollers are in track
Step 7: Reattach rollers + tracks
- Insert rollers on both sides
- Verify rollers seated correctly in track
- Tighten hinges from center out, both sides
Step 8: Test + adjust
- Remove the vise grips slowly - door should not move
- Disconnect or reconnect opener
- Test door manually full open + close
- Listen for binding, scraping, or off-center travel
- Reconnect opener; cycle 3 - 5 times
Bottom panel replacement
Bottom panel carries lift cables + bottom roller brackets + weather seal.
- SAFETY: never disconnect cables under tension. Unwind torsion spring first.
- Extension-spring doors: de-tension by raising door + securing upright
- Transfer bottom-corner brackets to new panel
- Transfer weather seal
- Lift bottom panel; align rollers; tighten brackets
- Reinstall lift cables to bottom brackets
- Re-tension spring (separate winding-bar SOP)
NEVER work on a garage door with a torsion spring under tension when the door is partially open. The door must be either fully closed (spring tensioned but contained by drum) OR fully open + clamped (spring fully unwound). Mid-stroke = unbalanced cables = catastrophic release potential. The torsion spring can deliver 200+ ft-lbs of energy stored - that's enough force to break bones or kill. Clamp the door + verify cable tension before any panel work.
Acceptance Criteria
- Panel installed level + flush with panels above + below
- Hinges tight + correctly oriented
- Rollers move freely in track
- Door operates manually with smooth motion
- No gap between sections (weather seal continuous)
- Opener cycles 3 - 5 times without issue
- Customer sees + signs off
