French Door Fridge Ice Builds Rear Evap Decision Tree

Why this matters

Rear-evaporator ice on a French door refrigerator is the symptom that hides three different failure modes: a stuck defrost cycle, a door-seal warm-air infiltration loop, or a slow refrigerant charge loss that drops superheat and frosts back into the box. Each branch has a different parts list and a different customer-cost conversation, and they look identical from the front. Techs who default to "replace the defrost heater" without isolating the air-leak and the charge fork generate a 30 day callback rate that erodes margin and reputation. The tree below routes the call from a single visible symptom to a defensible repair with confirmation steps that survive a warranty audit.

Symptom presentation

Customer reports fresh-food side warming, freezer either fine or weak, and sometimes a visible frost line at the back of the fresh-food compartment behind the deli drawers. On Samsung four-door FlexZone and LG French-door units, the ice often shows up first as water in the deli pan as the buildup melts during the next defrost cycle. On Whirlpool / KitchenAid / Maytag-platform French doors, the user-visible symptom is more often a freezer evap iced solid behind the rear panel of the lower freezer drawer.

Confirm the model has a single evaporator (most French doors) or dual evaporators (some Sub-Zero, some high-end Samsung Chef Collection). The decision tree changes for dual-evap because air-routing to the fresh-food compartment runs off a separate cooling loop.

Quick checks at the door

Pull the lower freezer drawer or the rear fresh-food panel and photograph the ice pattern. Three patterns drive three branches:

  • Even frost across the entire coil with frost extending onto the suction line and back of the evap housing: defrost system failure.
  • Frost concentrated at one end of the coil (typically the inlet end on the cap-tube side): low charge or partial restriction.
  • Frost concentrated on the floor of the evap cavity with a clean coil: door-seal warm-air infiltration and a clogged drain.

Time the defrost cycle from the diagnostic mode (Samsung Forced Defrost: hold the freezer button per the model tag; LG: press the Refrigerator and Express buttons together for several seconds; Whirlpool platform: hold the door-switch interlock and press the temp-up sequence on the model tag). Confirm the coil clears in the rated 18 to 32 minute window.

Isolation tree by ice pattern

Branch A: even frost, full coil. Test the defrost heater for continuity end-to-end (typical readings: glass-tube 20 to 40 ohms, sheath 8 to 25 ohms, dual-tube 15 to 30 ohms per element; check the service tag for the specific model). Test the bimetal defrost thermostat in freezer for closed continuity. Test the defrost sensor (thermistor) at a known temperature against the service-manual resistance table. If all three pass, force a defrost cycle and read voltage at the heater leads. No voltage means the main control board is failing to call defrost; replace the board. Heater voltage present but coil does not clear in the rated time means the heater is open intermittently or the thermal fuse downstream of the heater has opened; replace both as a kit.

Branch B: frost at the cap-tube end of the coil only. This is a low-charge or restriction call. Confirm by reading the inlet vs outlet of the evap with a clamp-on temp probe. A delta of more than 8 F across the active section of the coil with the inactive section warm points at restriction (filter-drier or cap-tube). A coil that is partly active and partly inactive with low suction pressure points at low charge. Do not pierce or recover on a unit under sealed-system warranty until you confirm the OEM coverage, which on most majors extends 5 to 10 years on the sealed system per the original purchase receipt.

Branch C: clean coil, frost on the floor of the cavity, water tracking under the deli pan. Two issues are stacking: (1) the defrost drain is clogged, refreezing meltwater into a sheet on the cavity floor, and (2) warm humid air is entering through a failed door seal or a misaligned mullion heater. Clear the defrost drain by flushing warm water through the drain port with a turkey baster or low-pressure squeeze bottle, then probing with a soft poly tube. Verify the mullion heater is energized on units that use one (check service manual; some platforms ground the mullion heater through the main board). Check door-gasket magnetic pull and corner seal; replace the gasket if any corner shows a visible gap or fails the dollar-bill drag test.

Confirming the diagnosis

For Branch A (defrost), run the unit 24 hours and pull a service-mode event log. Most Samsung and LG French-door boards record defrost-event count and the last defrost duration; a unit that records two successful defrost events within 24 hours of repair is fixed. On platforms with no event log, return at the 48-hour mark and confirm the rear panel is clear by inspection.

For Branch B (sealed system), recover, evacuate to 500 microns, hold the vacuum 30 minutes, recharge by weight to the data plate. Run 12 hours and verify both compartments hit spec. A unit that loses pull-down within a week is a slow-leak condemn.

For Branch C (air infiltration and drain), confirm the drain flows by pouring 8 oz of warm water into the evap pan area and watching it appear in the drain pan within 30 seconds. Confirm the gasket replacement by performing the dollar-bill drag test at all four corners. Document the door alignment after replacement with a photo.

Remediation parts list by branch

Branch A: defrost heater assembly, defrost thermostat / bimetal, defrost sensor, thermal fuse (kit), main control board (rarely).

Branch B: refrigerant recovery, filter-drier replacement (always when opening the system), evacuation to 500 microns, recharge by weight per data plate, sealed-system soldering or brazing per OEM procedure.

Branch C: defrost drain cleaning, drain heater clip kit (on platforms that use one to keep the drain open during defrost), door gasket, mullion heater verification, hinge / mullion alignment.

When to stop and quote replacement

A French door unit older than 10 years that lands on Branch B and shows leak indication beyond the filter-drier is a quote-replacement call. The repair clears EPA Section 608 but the second sealed-system event within 24 months is a strong predictor of a third within 36 months. Frame the conversation around DOE 10 CFR Part 430 efficiency tiers and the per-kWh delta vs the existing unit so the customer's decision is dollar-anchored, not sentiment-anchored.

Recovery, evacuation, and recharge of HFC and HFO refrigerants require EPA Section 608 certification (40 CFR Part 82, Subpart F). Recovered refrigerant must be reclaimed or recycled per the same rule. Do not vent.
