Dryer Heats Good Empty Cuts Out Only Loaded Airflow Vs Thermostat Decision Tree
Why this matters
A dryer that heats steadily on an empty test but cuts its heat once a real load is loaded is presenting the classic airflow-versus-thermostat fork, and resolving which side it is on prevents both a wasted return trip and an unsafe repair. Empty, the drum offers almost no resistance, so airflow is high and exhaust temperature stays well under the high-limit trip point even with a marginal vent or a drifted thermostat. Load the drum with wet clothes and two things change at once: the load and its moisture add thermal mass that drives exhaust temperature up, and the load restricts airflow, so a marginal high-limit thermostat or a restricted vent that was fine empty now trips. The whole tree turns on a single measured airflow test: if airflow under load is good and heat still cuts, the thermostat is the culprit; if airflow is starved under load, the vent or blower owns the fault and the thermostat is just doing its job.
Symptom presentation
Customer reports clothes come out damp or cold while a tech empty run blows hot. The drum tumbles continuously. On electric units the element drops out and stays out under load; on gas units the burner lights then drops as the high-limit cycles. Usually no fault code.
Run both conditions back to back with an exhaust thermometer placed just past the blower outlet. Empty: confirm hot, stable exhaust. Loaded with a standard wet 8 lb load: watch the exhaust climb toward the high-limit trip value as the load progresses, and note whether it trips.
Quick checks at the door
Disconnect the vent at the dryer and run the loaded test venting straight to the room. If heat now holds under load, the restriction is the household vent. If it still cuts with a load while free-venting, the fault is inside the dryer, either airflow or thermostat.
Clean the lint filter and inspect the filter housing and lint chute for packed lint. A clogged filter alone can starve enough airflow to trip the high-limit under load. Confirm the vent termination flap moves freely and the transition hose behind the unit is not crushed.
Isolation tree
Branch A (free-vent loaded test passes, heat holds): the household vent is restricted. Inspect the full run for crushed flex, excessive equivalent length, lint accumulation, a lint-packed termination screen, or shared duct backpressure. Clear or replace the vent to meet the manufacturer's static-pressure or equivalent-length limit. Verify any one-shot thermal fuse that opened is replaced.
Branch B (free-vent loaded test still cuts, airflow measured low): airflow loss is inside the dryer. Suspect a blower wheel loose on the shaft that slips under back pressure, a clogged blower housing, a collapsed internal duct, or a torn lint seal. Inspect and replace the blower wheel and clear the housing.
Branch C (airflow under load measured good, heat still cuts): the cycling or high-limit thermostat has a low or drifting trip point and opens at the normal loaded temperature rise. Measure each thermostat's continuity and trip behavior against the model spec at temperature. Replace the drifted device.
Branch D (airflow good, gas valve or flame fault under load): on gas dryers the burner may light empty but the flame sensor or gas valve coils drop out as the high-limit cycles harder under load. Verify airflow first; only then test the flame sensor and gas valve coils against spec.
Branch E (operating thermostat sensing wrong location): a thermostat with a poor mounting contact or a unit with a relocated or aftermarket thermistor can sense a false-low temperature and over-call heat, or a false-high and under-call. Confirm correct OEM placement and contact. A thermostat that is not flush to its duct surface reads the air rather than the surface and trips erratically under the loaded temperature swing; reseat it to the OEM mounting before condemning it.
Branch F (supply voltage drops under load on one leg): an electric dryer pulls its element across both legs of the 240 V supply. A loose or burned terminal at the outlet, the cord, or the terminal block can hold full voltage with the light empty load but sag under the full element draw, dropping heat just as the load demands the most. Measure both legs at the terminal block under load; a leg that reads near nominal idle but sags well below under element draw isolates a supply or connection fault, not an internal dryer fault. Inspect the outlet, cord, and block for heat damage.
Confirming the diagnosis
After the repair, run a full loaded cycle with a standard wet 8 lb load and the exhaust thermometer in place. Heat must hold through the cycle without the high-limit or thermal fuse opening, the exhaust temperature must stay within the manufacturer's range, and the load must come out dry. A one-shot thermal fuse that opened during the fault is non-resettable and must be replaced, not jumpered.
Remediation by branch
Branch A: vent service or replacement, thermal fuse if opened.
Branch B: blower wheel, shaft clip, internal duct, lint seal.
Branch C: cycling thermostat, high-limit thermostat.
Branch D: flame sensor, gas valve coil set (after airflow confirmed).
Branch E: correct thermostat mounting or OEM sensor placement.
Branch F: repair the supply connection, outlet, cord, or terminal block.
When to escalate
A unit that cuts heat under load with a confirmed-clear vent, measured-good internal airflow, and verified-good thermostats is uncommon. Suspect an element with an intermittent short to chassis that opens the protective chain only when sustained heat under load closes the short through thermal expansion. Measure element-to-ground continuity hot and cold.
Repeated tripping of the high-limit or thermal cutoff is a real overheat warning. Restoring heat by replacing only the protective device without correcting the airflow restriction creates a fire hazard. Confirm the vent meets IRC M1502 before returning the unit to service.
